Concrete Repair Methods

Why this matters

Concrete cracks, chips, spalls, and discolors with age. A repair contractor who can apply the right method to each situation extends the life of the concrete by years to decades; the wrong method produces a fix that fails within months. Customers see the difference between a properly-matched patch (nearly invisible) and a hasty repair (obvious and short-lived). Knowing the categories of repair (and the materials for each) is the diagnostic skill.

Common concrete damage

Repair methods by damage type

Hairline cracks (under 1/16 inch)

For cosmetic appearance:

  • Crack sealer / penetrating concrete sealer
  • Some self-leveling concrete crack fillers
  • Cost: a modest per linear ft

For water intrusion:

  • Epoxy or polyurethane injection
  • Cost: a modest per linear ft

Active / working cracks (movement)

The crack opens and closes seasonally:

  • Flexible polyurethane caulk
  • Allows movement
  • Does not bond rigidly
  • Cost: a modest per linear ft for surface caulk; a modest per ft for injection

Spalling (surface flakes)

Multiple methods:

Resurfacing

  • Apply a thin layer of polymer-modified cementitious overlay
  • Bonds to existing concrete
  • Brand examples: Quikrete Concrete Resurfacer, Sakrete, ARDEX
  • Cost: a modest per sq ft installed

Grinding and sealing

  • Grind the surface
  • Apply densifier and sealer
  • Cost: a modest per sq ft

Replacement

For severe spalling, replace the slab section.

Pitting

  • Resurfacing similar to spalling
  • Or apply a sealer that fills small pits

Chip / corner break

  • Clean and shape the area
  • Apply concrete repair mortar

  • Match color and texture
  • Cost: a modest per repair depending on size

Settlement / sinking

  • Slab jacking (mudjacking) or polyurethane lifting

Discoloration / stains

Acid stains

  • Apply muriatic acid solution to remove stains
  • Etches surface; can affect appearance
  • Use carefully

Power washing

  • Removes surface dirt and some stains
  • Doesn't address deep discoloration

Resurfacing

  • Cover with overlay (hides original color)
  • New uniform appearance

Stain (acid or water-based)

  • Apply new color to existing concrete
  • Hides existing discoloration
  • Creates intentional decorative finish

Deep / structural crack

  • Engineering assessment
  • Epoxy injection (for structural restoration)
  • May require additional reinforcement
  • May require partial replacement

Material choices

Cement-based patches

  • Cost: low
  • Bond: chemical (decent)
  • Appearance: matches concrete

Polymer-modified cementitious

  • Modified with polymers for better adhesion and flexibility

  • Cost: mid
  • Bond: better than basic cement
  • Appearance: matches concrete

Epoxy

  • Two-part epoxy
  • Structural strength
  • Excellent bond
  • Cost: higher
  • Bond: chemical / mechanical
  • Appearance: variable

Polyurethane

  • Foam expanding
  • Flexible
  • Good for sealing and minor void filling
  • Cost: mid
  • Bond: surface adhesion
  • Appearance: visible (typically yellow color)

Specialty materials

  • Magnesium phosphate (rapid setting; sets in minutes)
  • Rapid-set concrete (sets in 30 minutes vs hours)
  • Specific manufacturer products for specific applications

Procedure for typical patch repair

Step 1: Assess and prepare

  • Identify the damage
  • Determine the right repair method
  • Calculate material needs

Step 2: Surface preparation

The most-important step:

  • Clean the damaged area
  • Remove loose material
  • Sometimes chip back to sound concrete
  • Wash with water
  • Allow to dry (some patches; some need wet surface)

Step 3: Apply primer (if specified)

Some patches require a bonding primer. Apply per manufacturer.

Step 4: Apply patch material

  • Mix per manufacturer
  • Apply to the prepared area
  • Match the surrounding concrete level
  • Smooth to match texture

Step 5: Cure

  • Most patches: standard curing (24 to 72 hours)
  • Some rapid-set: 1 to 4 hours

Step 6: Finish

  • Sand if needed
  • Match texture to surrounding (broom finish, smooth, etc.)
  • Apply sealer if needed

Color matching

For visible patches:

Use of pigment

  • Match existing concrete color
  • Pigment can be added to patch mortar
  • Stain after application

Aging

  • Patches usually look slightly different until they weather
  • Customer should expect 6 to 12 months for color blending

Resurfacing

  • For larger visible patches, resurface the entire area
  • Creates uniform appearance
  • More expensive but better visual result

When repair isn't the right choice

Severe damage

  • Multiple cracks across the slab
  • Significant settlement or heaving
  • Structural failure
  • Replacement is more economical

Recurring damage

  • Repair fails repeatedly
  • Underlying cause is unresolved
  • Address the cause first; then repair

Customer's expectations beyond repair

  • Customer wants invisible result
  • Patches always look slightly different from new
  • Recommend resurfacing or replacement

Customer expectations

  • "Patches look slightly different from surrounding concrete; will blend over time"
  • "Repair extends concrete life but doesn't restore to like-new"
  • "Some repairs need to be redone in years; we'll set the right expectation"

Common repair mistakes

  • Inadequate surface preparation: bond failure
  • Wrong material for the damage: doesn't address the cause
  • Patching over wet concrete: bond failure
  • Skipping the primer: bond failure
  • Insufficient cure time: patch breaks early
  • Color mismatch: visible long-term

When to recommend replacement

  • Multiple cracks or significant settlement
  • Repair history of failure
  • Customer wants long-term value
  • Repair cost exceeds 50 percent of replacement

NEVER apply a concrete patch over a wet surface unless the patch product specifically requires wet substrate (some self-leveling do; most don't). Moisture trapped in the patch causes bond failure within months. Verify the substrate is dry before applying; or use a product designed for damp application; or wait.
