What Crack Width and Pattern Tell You About Severity: Hairline vs Active vs Structural Decision Tree
Why this matters
Not every crack needs a repair, and not every repair fixes the right thing. The first decision on any crack is severity classification: is it a dormant hairline that is cosmetic, an active crack that is still moving and will defeat a rigid fill, or a structural crack that signals a load or support problem the slab cannot tolerate. Width alone does not decide this, and neither does pattern alone; you need both plus a movement read over time. Getting the classification right tells you whether to do nothing, to use a flexible filler that tolerates movement, or to stop and investigate the structure before touching the crack. This tree gives the measured thresholds and the pattern cues that put a crack in one of the three buckets, with the confirming movement test that separates active from dormant.
Symptom presentation
Cracks present as fine lines, open seams, or networks. The customer's words ("hairline," "big," "growing") are unreliable; measure. Per ACI 224.1R, tolerable crack widths depend on exposure, and the diagnostic question is width, displacement, and whether the crack is still moving.
Quick checks
Carry a crack comparator card (graduated widths), a 4 ft straightedge, and crack monitors or a caliper with epoxy reference dots.
- Measure width at the widest point with the comparator (read in thousandths of an inch).
- Check for vertical displacement (lippage) with a straightedge across the crack.
- Note the pattern: single straight, single diagonal, mapping network, or radiating from a corner.
Three readings drive the classification, and none of them stands alone. Width sets the exposure concern (water and chloride ingress, freeze thaw, reinforcement corrosion). Displacement separates a plane crack from differential movement; any vertical step pushes the crack toward structural regardless of how narrow it looks. Movement over time separates active from dormant, and an active crack is treated as serious even when narrow, because it will not stay narrow and it will defeat a rigid repair. Reading only width, the most common shortcut, classifies a wide but dormant shrinkage crack as a crisis and a narrow but actively growing settlement crack as nothing, which is exactly backward.
Isolation tree
Branch 1: width and displacement
Width under about 0.012 in (hairline), no displacement, faces flush. Cosmetic bucket pending the movement test. ACI 224.1R tolerable width for dry air/appearance is around 0.016 in; for soil/moisture around 0.012 in; for deicer exposure tighter (about 0.007 in). A flush hairline under those limits is not a structural concern.
Width roughly 0.012 to 0.05 in, no displacement. Moderate; matters for exposure (water ingress, freeze thaw, reinforcement corrosion). Needs sealing if exposed; check movement.
Width over about 0.05 in, or any visible vertical displacement/lippage, or panels that rock. Structural bucket. A step means differential movement; a wide open crack means significant volume change or load. Do not treat as cosmetic.
Branch 2: pattern overlay
- Single straight crack between joints, flush, hairline: restrained drying shrinkage. Cosmetic if dormant.
- Single diagonal crack toward a low corner, possibly stepped: settlement. Structural.
- Crack radiating from a re entrant corner or penetration: stress concentration. Cosmetic if tight and flush, but watch it.
- Mapping network of fine cracks, surface only: crazing/plastic shrinkage. Surface defect, not a body crack; classify separately.
- Crack tracking a known trench or following the slab edge with a step: subgrade. Structural.
Branch 3: the movement test (active vs dormant)
This decides active versus dormant for any crack. Install a crack monitor or set two epoxy dots straddling the crack and caliper the gap. Re measure at 30 and 90 days, and ideally across a wet and a dry season for exterior slabs. If the width is stable, the crack is dormant (shrinkage that has finished). If it grows or cycles, it is active (ongoing settlement, expansive soil, or live load). Active changes everything: a rigid epoxy in an active crack just cracks again beside the repair.
Confirming diagnosis
- Cosmetic: hairline, flush, dormant on re measure, pattern consistent with shrinkage. Confirmed cosmetic.
- Active: any measurable growth/cycling on the monitor, regardless of current width. Confirmed active; find the moving cause (subgrade, soil) before repair.
- Structural: width over threshold, vertical displacement, rocking panels, or settlement/subgrade pattern. Confirmed structural; evaluate load and support, possibly engineer review.
Remediation
- Cosmetic (dormant hairline): optional flexible or color matched filler for appearance; sealing for exterior to keep water out. No structural work.
- Active (moving): fix the cause first (stabilize subgrade, manage moisture). Repair the crack only with a flexible, movement tolerant filler, or design a control joint at that line. Never rigid fill an active crack.
- Structural (wide/displaced/settlement): stop and evaluate support and load. Remediation may be underpinning/lifting, partial replacement, or engineered repair (epoxy injection only where the crack is dormant and structural continuity is the goal, per ACI 224.1R repair methods).
