Cable Jumps the Drum on One Side Only After Spring Replacement: Decision Tree
Why this matters
A cable that jumps off its drum on one side hours or days after a torsion spring job is the single most common callback on spring replacements. It is rarely the spring you installed and almost always something the spring job exposed: an out-of-square header, a worn drum groove, an off-center door, or an under-wound cable that went slack at the bottom of travel. Diagnosing it as a setup fault rather than a parts fault keeps you from throwing a second spring at a geometry problem. A cable off the drum means the door is hanging on one cable, the affected side can drop, and a re-tensioned door under those conditions is an entrapment and crush hazard.
A torsion spring stores enough energy to break bones. Never adjust winding cones, loosen drum set screws, or release cable tension without locking the shaft with vise grips below a header bracket and keeping winding bars seated. If a cable is off the drum, the door is unbalanced. Clamp the track below the bottom roller before touching anything.
Symptom presentation
The door operates normally on close, then on the next open cycle one cable goes slack and lifts off its drum, often wrapping over the top flange or burying under the wraps. The opposite side stays seated. The door may cock, bind in the track, or drop an inch on the loose side. Listen for the report: a single sharp bang at the top of travel usually means the cable jumped at full open; a grinding wrap at the bottom means it went slack and over-wrapped at full close.
Quick checks
- Confirm which end is loose and at which point in travel it jumps (top vs bottom).
- Check the door is level across the bottom seal with a 4 ft level. More than 1/4 in out of level points to uneven cable length or a high/low drum.
- Verify both drums are the same part number and seated against the bearing plates with set screws on the flat of the shaft, not the round.
- Eyeball the header (angle iron) for square. A spring job that re-shimmed or shifted the center bearing plate can rack the assembly.
- Spin the loose cable in its drum groove by hand (door clamped, spring un-wound only if safe) and feel for a worn or galled groove.
Isolation tree
Branch 1 - Cable jumps at the TOP of travel (full open). The cable is too long or the drum lifted slack as the door reached the stops. Check that the door stops at full open before the cable runs out of drum groove; you should have 1/2 to 1 wrap of cable left on the drum at full open. If the cable runs to the last groove and then the door keeps traveling on the opener, the opener up-limit is set too far. Reset the up-limit so the door stops with reserve wraps. If limits are correct and it still jumps, the cable was cut long or the bottom bracket moved.
Branch 2 - Cable goes slack at the BOTTOM of travel (full close) then jumps on next open. The door is hitting the floor before the springs fully unwind on that side, dumping slack that over-wraps the drum. Cause is almost always uneven floor or a door not level: the high side keeps tension, the low side goes slack. Confirm with the level test above. Secondary cause is unequal spring wind on a two-spring setup, where one spring lost a turn.
Branch 3 - Set screws marking the shaft / drum walking. If the loose-side set screws are not biting the flat, the drum slips under load, the cable pays out, and it jumps. Pull the drum, file a fresh flat if the shaft is rounded, and re-seat both screws to spec.
Branch 4 - One side only, header racked. Put a level on the torsion shaft. If the shaft is not horizontal, the center bearing plate or an end bearing plate moved during the job. The low side feeds slack. Re-shim the plates so the shaft is level before re-tensioning.
Confirming diagnosis
Re-seat the cable, re-wind springs to balanced lift, and run the door 5 to 8 full cycles by hand and on the opener. The door must stay level within 1/4 in across the bottom and retain reserve wraps on both drums at full open. Disconnect the opener and lift the door to mid-travel; a balanced door holds position. If it drifts down on the side that jumped, that side is under-tensioned or its cable is long. A door that holds level and retains drum wraps through repeated cycles confirms the geometry, not the spring, was the fault.
Remediation
- Re-level the torsion shaft by shimming bearing plates; this fixes most one-side jumps from a fresh job.
- Replace a galled or grooved drum in pairs, never one drum against a worn mate; mismatched groove diameters cause chronic one-side slack.
- Re-cut or replace a cable that measures long against its mate; cables must be equal length cone-to-bottom-bracket.
- Reset opener up-limit so the door stops with 1/2 to 1 reserve wrap and never runs the cable to the last groove.
- For an out-of-level floor, equalize by setting bottom brackets so both cables go taut at the same point, or shim the low side seal; do not chase it with spring winds.
- Re-wind both springs equally to achieve balanced lift, then verify with the hold-at-mid-travel test.
