Clopay Coachman Collection Section Replacement HowTo

Why this matters

The Clopay Coachman Collection is a steel-construction, composite-overlay carriage-house style sectional door that ships in a wide range of design configurations - 1, 2, 3, and 4-design overlays, Ultra-Grain wood-look finishes, Optional Intellicore polyurethane insulation. The composite overlay on the section face means a routine section replacement is more complex than a flush-steel door: the overlay alignment between the new and adjacent sections must match within an eighth of an inch or the visible joint reveals the repair. Customers paid a premium for the carriage-house look and the repair has to leave the door looking original. This walks the inspection, the parts-ordering protocol (Coachman SKUs are configuration-specific and the wrong SKU is a wasted trip), the actual replacement procedure, and the post-service balance check.

Pre-job inspection and SKU verification

The Coachman Collection is sold in many configurations. The damaged section's exact SKU must match the new section or the overlay pattern will not line up. Before ordering parts:

  1. Photograph the full door from outside, including a measurement reference (a tape measure or a known-dimension object).
  2. Photograph the damaged section's overlay pattern in close detail. Identify the Coachman design number (Design 11, 12, 13, 14, 21, 22, 23, 24, 31, 32, 41, 42, etc., per Clopay's catalog).
  3. Read the section's identification tag if present. Clopay tags the inside top rail of one section with the manufacturing date and the SKU.
  4. Measure the section: height (typically 21 inches for residential), full width (typically 8, 9, 10, 12, 14, 16 feet), thickness (1-3/8 inches for non-insulated, 2 inches for Intellicore).
  5. Confirm color and finish. Coachman ships in factory paint colors and in Ultra-Grain finishes (mahogany, walnut, oak). A repaint to match factory color is possible but never perfect; matching factory finish on the replacement section is the right call.
  6. Confirm window configuration. If the damaged section has windows, the replacement must have the same windows in the same positions.
  7. Order through a Clopay-authorized dealer. The dealer can verify the SKU against the original door's serial number, often retrievable from Clopay's order history by builder address.

Lead time on a Coachman replacement section is typically 2 to 4 weeks for stock configurations, 4 to 8 weeks for custom finishes. Plan the customer expectation accordingly.

Lockout and safe-state

PPE: safety glasses, work gloves, steel-toe boots, hard hat.

  1. Disconnect the opener at the wall outlet. Pull the manual release rope to disengage the trolley.
  2. Close the door to the rest position. The torsion springs should be at residual tension (the closed position). Confirm by visual: the springs sit at the rest condition, the cables are taut, the door is fully seated at the floor seal.
  3. C-clamp the door track on both sides above the damaged section. The clamps prevent the door from accidentally rolling up during section removal.
  4. Verify the torsion spring is not broken. A broken spring requires a separate repair before section work. The full weight of the door cannot be supported by the cable system alone.

Sectional garage door section replacement requires removal of hardware that is under spring tension. Torsion springs hold significant stored energy. A section removal performed with the door at partial open or with the cables disconnected at one end without the proper bracing is the highest-injury task in residential garage door work. Use C-clamps, work two people, and follow DASMA TDS 167. If the torsion system is unfamiliar, do not perform this work.

Section removal procedure

  1. Identify the section to be removed. Note its position in the stack: top, intermediate, or bottom.
  2. Remove the section's hinges from the section above. The Coachman uses 14-gauge or heavier galvanized steel hinges fastened with self-tapping or machine screws. Remove the upper hinges first, then any side-rollers in the track that constrain the section.
  3. For a bottom section, the cable bracket at the bottom corner attaches the lift cables to the door. The cable comes off after the door is at full close and the springs are at rest. Do not disconnect cables with the door at partial open.
  4. For an intermediate section, the section can be lifted out of the track once the upper hinges are removed and the side rollers are at the track opening. Two people, one at each end.
  5. For a top section, the top fixture brackets at the upper corners attach to the trolley arm and to the upper track. Remove these and the section comes out the front of the opening.
  6. Remove all hardware from the damaged section: hinges, rollers, brackets, windows, weatherstripping. Stage on a clean surface for reuse if undamaged.

Replacement section installation

  1. Confirm the new section matches the damaged section in dimension, design, color, and window configuration. Hold the new section against the existing stack and visually verify the overlay pattern aligns. The Coachman overlay is decorative - if the new section's overlay does not align with adjacent sections, the SKU is wrong and the section cannot be installed in this position.
  2. Transfer hardware. The original hinges and rollers (if undamaged) install on the new section using the original fastener holes. If the new section ships with hardware, the technician decides between OEM hardware and the existing hardware - matched-set hardware reduces visible variation.
  3. Position the new section in the door opening. For an intermediate section, hold from below while a second person aligns the side rollers into the track.
  4. Install upper-side hinges first. Use the correct hinge type and number for the section position (Clopay specifies hinge type per door height and door weight). Torque per the manufacturer specification.
  5. Install side rollers. Verify the roller axles seat in the hinge sleeve fully.
  6. For a bottom section, install the cable bracket and seat the cable. Wind the cable into the drum at the rest position (one full wind beyond the bottom of the door at full close).
  7. Install weatherstripping at the bottom of the bottom section and at the side jambs.

Hardware torque and inspection

Coachman hinges and brackets are spec'd at fastener torque values per the Clopay installation manual. Over-torque strips the section's pre-punched holes and the hinge pulls under cycle load. Under-torque allows the hinge to walk under load and the section tracks crooked.
