Generator 22kW Versus 24kW Versus 26kW Residential Sizing Decision Tree
Why this matters
The three top-end air-cooled residential standby sizes - Generac 22 kW, Kohler 24 kW, and Generac 26 kW - are sold as if they are tiers of the same product, but they are different engines, different alternators, different load profiles, and different installation envelopes. A homeowner with a 200 amp service, a 4-ton air conditioner, and an electric range needs a specific answer, not a "round up" rule. Oversizing past the load floor wastes fuel because the engine never warms into its efficiency band; undersizing forces continuous overload that eats valves and trips the overcurrent trip. The matrix below is the field decision a sales technician makes after a site survey, not a software output.
Symptom of a wrong size
- "It surges and the lights dim when the AC kicks on." Undersized for transient LRA; needed a soft-start kit or the next size up.
- "Fuel cost is unsustainable for a typical outage." Oversized; engine running at 20 percent load is throwing fuel away.
- "It runs continuously and the engine temp gets hot after 6 hours." Sized too close to nameplate continuous demand; needed liquid-cooled, not the next air-cooled.
- "The exercise cycle is loud enough to violate HOA noise rules." A 26 kW exercise is louder than a 22 kW; the customer needed the 22 kW with load-shed.
Quick load math
A four-step computation produces the right number:
- Continuous demand: sum the running watts of all loads expected to be on simultaneously. Lighting, electronics, fridge, freezer, well pump (if any), one HVAC condenser at running watts (not LRA), water heater, microwave.
- Largest motor starting watts: pick the single largest motor load (almost always the largest HVAC condenser). Locked-rotor amps times 240 V, then multiplied by 0.5 if a soft-start is installed and confirmed, otherwise full LRA. A 4-ton condenser typically draws 100-110 LRA without a soft-start; 30-40 LRA with one.
- Add steps 1 and 2 for the worst-case instantaneous demand.
- Apply the 80 percent rule: the generator should run at 70-80 percent of nameplate during steady-state operation, not 100 percent. Divide the worst-case by 0.8 to get the target nameplate.
A house with 12 kW continuous, an 18 kW LRA motor start (4-ton no soft-start), totals 30 kW worst case. Divided by 0.8 gives 37.5 kW target nameplate - no air-cooled covers that; the customer needs a soft-start to bring the motor LRA down, or steps to a liquid-cooled 36 kW. The right answer is the soft-start plus a 22 kW.
The 22 kW decision
Generac 22 kW Guardian, Kohler 22 kW RCA, Briggs Fortress 20 kW. The "default" residential air-cooled.
Buy when:
- Worst-case load 18-22 kW.
- Single 4-ton or 3-ton HVAC, with optional soft-start consideration.
- 200 amp service home, essential loads or managed whole-home.
- Annual runtime under 200 hours.
- Owner is cost-sensitive and load-shed acceptance is confirmed.
The 22 kW is the engine where the most service-manual hours and aftermarket parts catalog exist. Repair economics best in the class. Runs about 65-68 dBA at 23 feet.
The 24 kW decision
Kohler 24RCL (was 24RCLB before model refresh), Cummins 24 kW QuietConnect, Briggs Fortress 24 kW. Sits between the 22 and 26 kW for narrower load bands.
Buy when:
- Worst-case load 22-25 kW.
- Site has a second smaller HVAC (heat pump for in-law suite, mini-split) that runs concurrently.
- Customer specifically prefers Kohler dealer network in the service area (Kohler's air-cooled top end is 24 kW; Generac is 22 and 26 with nothing between).
- Noise ordinance allows 65-70 dBA at the property line but not louder.
The 24 kW frequently appears as the "right" answer when the load math is 22.5 kW worst-case - the 22 kW runs 102 percent of nameplate during transient, which is not acceptable. The 26 kW is overkill. The 24 kW Kohler is the answer.
Don't buy when:
- The OEM dealer presence is weak in the area. Parts and warranty service matter more than 2 kW of headroom.
The 26 kW decision
Generac 26 kW Guardian (the largest air-cooled in the Generac line as of the current product catalog). Briggs Fortress 26 kW.
Buy when:
- Worst-case load 24-26 kW with no realistic soft-start option.
- Two HVAC condensers in a single home, both expected to run during outage.
- Whole-home unmanaged is the explicit requirement and the customer rejects load-shed.
- Future load growth expected (EV charger continuing through outage, second HVAC system planned).
Don't buy when:
- Annual runtime expectation exceeds 200 hours - this is liquid-cooled territory. The 26 kW air-cooled engine at 75 percent load continuous for 100+ hours per outage cycle will not make 1500 hours.
- Setback distance cannot accommodate the larger enclosure (26 kW enclosure is materially larger than 22 kW).
- HOA noise rules are tight - the 26 kW runs 67-70 dBA at 23 feet, louder than the 22 kW.
The 26 kW frequently gets sold when the right answer was a 22 kW with two soft-starts and a load-shed module. The cost of the 22+kit combo is often lower than the 26 kW alone, fuel cost is materially lower for the next 20 years, and the engine lasts longer.
Site gates that override the load number
- Fuel meter capacity: a 26 kW unit on natural gas at full load draws roughly 320 cubic feet per hour. The home gas meter must support that simultaneous with appliance demand. The gas utility upsizes the meter and may upsize the service line. This is a project schedule item, not a footnote.
- LP tank vapor rate: at 0 F ambient, a 500 gallon LP tank vapor rate maxes around 200-220 cubic feet per hour. A 26 kW air-cooled at full load can outrun a 500 gallon tank in deep cold; a 1000 gallon tank is the correct spec for cold-climate 26 kW installations.
- NEC 702.4 service rating: a 26 kW unit on a 100 amp service forces a service upgrade. Verify before quoting.
- Setback per NFPA 37 and OEM listed minimums: 18 inches from the home if the OEM enclosure is listed for that distance, otherwise 5 feet plus 60 inches from any combustible openings (windows, dryer vents, AC condensate drains).
Confirming the size before quote
Three artifacts on the proposal:
- Computed load list with simultaneous-demand assumption and the 0.8 nameplate divisor applied.
- LRA value for the largest motor load with or without soft-start, documented from the AC condenser data plate.
- Gas meter or LP tank vaporization rate documented against full-load demand of the proposed unit.
If the customer wants whole-home unmanaged and the math says liquid-cooled, the honest answer is liquid-cooled. Selling them a 26 kW air-cooled to hit a price point is the kind of decision that produces a warranty claim at hour 800 and a one-star review.
