Generac RG027 Smart Stat Board Replacement SOP
Why this matters
The Generac RG027 (RG02724ANAX family, 27 kW liquid-cooled standby) uses a Smart Stat (Evolution 2.0) controller that fails in predictable patterns: blown protection diodes on the J1 harness, scorched relay pads after a stuck contactor, or firmware bricks after a partial flash. A bad Smart Stat does not just kill exercise cycles - it disables overspeed and over-temp protection on a 1.5 L Mitsubishi-derived engine that turns 1800 rpm under load. Misdiagnosis costs a tech a return trip when the real fault is the customer connection (HSB) board or the wiring harness to the transfer switch, and a botched replacement without proper transfer-switch dip-switch alignment will not exercise, will not transfer on utility loss, and may damage the 80A automatic transfer switch (RXSW200A3 / RXSW100A3). This SOP gets the board in correctly the first time.
Pre-arrival verification
Confirm the unit model from the rating plate (typically right side of the enclosure below the door latch). RG027 = 27 kW, 2.4 L Generac OHVI 999 cc V-twin or the later 1.5 L Mitsubishi (build year matters - 2018+ ships with Smart Stat Gen 2 firmware that is not pinout-compatible with Gen 1 prototypes). Pull the serial number and call Generac Dealer Tech Line (1-800-333-1322) to confirm the correct replacement part number - common ones are 0H6680BSRV (Evo 2.0 board, post-2017) and 0J5790 (Evo 1.0, pre-2017). Ordering the wrong revision is the single most common rework on this job.
Verify the customer ran the unit in MANUAL within the last 30 days. If MANUAL never started the engine, the fault is upstream of the controller (battery, fuel solenoid, ignition module) and a new board will not fix it.
Tools and parts
- Replacement Smart Stat board, correct revision per serial
- T20 and T25 Torx drivers
- 7 mm and 10 mm nut drivers
- ESD wrist strap and grounded mat (controller boards static-fail at the J7 RS485 chip)
- Digital multimeter, CAT III 600 V minimum
- Torque screwdriver, 4-25 in-lb range
- Generac Dealer Diagnostic kit OR the free Generac Mobile Link app paired through Wi-Fi (post-2017 units)
- Dielectric grease for the J1 power connector
Do not substitute a "universal" aftermarket board. The Evolution controller communicates with the proprietary Generac transfer switch over a single-wire CAN bus on J6 pin 4 - aftermarket boards do not implement the wakeup heartbeat and the transfer switch will sit in standby forever.
Lockout sequence
- OFF position on the controller (not AUTO, not MANUAL).
- Open the customer's utility-side load-center 200 A main and lock-and-tag.
- Remove the 7.5 A T1 fuse from the controller panel (kills 12 V to the board).
- Disconnect the negative battery cable at the unit battery. Tape the lug.
- Verify zero volts across the J1 connector pins 1 and 2 with the meter.
The natural-gas or propane fuel solenoid stays energized for up to 90 seconds after the battery disconnect on units with a stator-charged auxiliary cap. Wait 2 full minutes before disconnecting any fuel hardware. Confirm the LP/NG shutoff valve at the unit is closed before any internal work that requires opening fuel lines.
Board swap procedure
- Open the controller door (two 1/4-turn Dzus latches at the bottom). Photograph the J1 through J7 harness positions before disturbing.
- Release the four corner T20 screws holding the board to the standoffs. Do not remove the standoffs.
- Unseat each connector by gently rocking - never pull on the wires. J6 (CAN to ATS) has a locking tab; depress it before extraction.
- Inspect the old board for the failure signature. Burn marks at U7 (the LM2596 buck regulator) point to a battery overvoltage event (alternator regulator failure) and the new board will burn out within 30 days if the alternator is not replaced. Burn marks at K1/K2 (starter and fuel relays) indicate a stuck starter or fuel solenoid downstream.
- Mount the new board to the standoffs, T20 screws to 8 in-lb. Do not overtighten - the FR4 substrate cracks.
- Reinstall connectors in reverse order. Apply dielectric grease only to J1 (high-current power); J2-J7 are signal-level and grease causes high-impedance faults.
- Restore the T1 fuse, reconnect the battery negative, restore the utility-side 200 A main.
Commissioning and dip-switch alignment
Power on with the controller in OFF. The display should boot to the Generac splash within 4 seconds. If the screen stays blank, J3 (LCD ribbon) is reversed.
Navigate to Installer Menu (default code 1492 unless customer changed it). Set:
- Exercise day and time per customer preference. Weekly is default; biweekly is recommended for liquid-cooled units to limit oil-temp cycling.
- Battery type (lead-acid wet, AGM, or lithium - critical for charge profile).
- Transfer switch model (RXSW100A3, RXSW200A3, RTSW100A3, RTSW200A3). Wrong selection causes either no-transfer or stuck-in-emergency states.
- 60 Hz / 240 V split-phase confirmed.
Run a MANUAL start. Listen for the starter pinion clean engagement (no grinding), engine fires within 3 cranks, and the AVR ramps voltage from 0 to 240 V in under 8 seconds. Verify 59.8-60.2 Hz at L1-L2 under no load.
Run a UTILITY LOSS simulation by opening the load-center 200 A main with controller in AUTO. The unit should crank within 10 seconds (default delay), reach voltage within 15 seconds, and the ATS should transfer within 25 seconds total. Restore utility and confirm the 60-second re-transfer hold-off, then engine cool-down (5 minutes default), then shutdown.
Documentation and handoff
Stamp the new board's revision and date code on the service tag inside the door. Update the customer's Generac Mobile Link registration with the new board's MAC (Settings - System Info - Network). Log the old board's serial as part of the warranty return - Generac requires the original board returned within 30 days for credit on warranty replacements.
Schedule the next maintenance per the Owner's Manual: oil and filter at 200 hr or annually, valve lash check at 400 hr, coolant at 2 years.
