Kohler 20RESCL Rocker Arm Replacement SOP

Why this matters

The Kohler 20RESCL/20RESCAL residential standby uses the KG2204 V-twin (998 cc, 2-cylinder OHV) which has a well-documented rocker-arm-bushing failure mode. The pressed-pin bushing on the intake rocker walks out, the valve closes hard, and the unit either logs Fault 1100 (low oil pressure from upstream-bearing damage) or Fault 1300 (valve-train noise + intermittent misfire). Catching the rocker before it spits the pin into the head saves the customer a short-block. Replacing the pin without checking the pushrod for bend, the lifter for spalling, or the head bolts for stretch puts the same fault back on the schedule in 60 days. This SOP is the start-to-finish sequence for replacing one or both rocker arms on the KG2204 inside a 20RESCL/20RESCAL.

Pre-arrival diagnosis

Listen to a cold start over the phone or via a customer video. The signature is a metallic single-cylinder tick that disappears at operating temp (oil pressure builds and re-floats the rocker) and returns at hot idle. If the tick is constant across rpm and oil temp, suspect a collapsed lifter or a broken valve spring instead - this SOP does not cover those.

Pull the controller log. The unit's RDC2 or DC2 controller stores the last 12 fault events. Codes 1100, 1101, 1300, 1303 within the last 50 run-hours together with low oil consumption ruling out ring wear point to valvetrain. If 1101 appears with high crankcase pressure and oil in the airbox, stop - the bottom end is going and the rocker is secondary.

Tools and parts

  • Kohler GM62558 rocker arm (intake or exhaust, same part) - order 2 if both sides
  • GM62559 rocker shaft - order if shaft shows blue heat marks
  • Kohler 12 067 33-S valve cover gasket - replace every time, do not reuse
  • Pushrod GM62553 (intake) and GM62554 (exhaust) - inspect old ones for bend over 0.005 in
  • Head bolts 24 086 21-S - torque-to-yield, replace if removed
  • Feeler gauge set, 0.002 to 0.020 in
  • Torque wrench, 5-80 ft-lb range
  • T40 Torx, 12 mm and 13 mm sockets, 14 mm spark-plug socket
  • Magnetic pickup or pencil magnet for retrieving valve keepers if the spring compressor slips
  • Clean assembly oil (Kohler 25 357 06-S or Lucas equivalent)

Lockout sequence

  1. Controller to OFF (not AUTO).
  2. Open utility-side service disconnect, lock-and-tag.
  3. Remove the 15 A engine-controller fuse on the panel.
  4. Disconnect negative battery cable. Insulate the lug.
  5. Close the LP/NG fuel shutoff at the unit.
  6. Verify no voltage at the alternator stator leads with the meter.

A 20RESCL with the controller in OFF can still backfeed the customer panel if the ATS contactor is welded closed. Verify utility presence on the load side of the ATS before assuming the load center is dead. Treat every conductor as live until tested.

Valve cover removal and inspection

Remove the airbox cover, MAP sensor harness (one push-clip), and intake elbow to access the right-bank valve cover. Eight 12 mm bolts on the cover - back them off in a star pattern to keep the cast cover from warping. Lift the cover; some oil will dump - have a rag and small drain pan ready.

Rotate the engine to TDC on the affected cylinder using the flywheel spanner hole (the controller side cover has a 19 mm hex plug for this). At TDC compression both valves are closed and both rockers float free. If the rocker is loose against a closed valve, that confirms the bushing has migrated and the rocker is no longer captured.

Photograph the rocker shaft and the rocker-to-pushrod cup contact pattern. A bright concentric ring on the cup = healthy. An offset crescent = bent pushrod, which must be replaced even if the rocker itself looks fine.

Rocker removal and reinstallation

  1. Loosen the rocker shaft pedestal bolts (two per pedestal) evenly in 1/4 turn increments. Remove and set aside in order - they are NOT interchangeable left-right.
  2. Lift the rocker shaft assembly. The pushrods will come up with it or stay in the lifter bores - either way pull them and label intake vs exhaust.
  3. Slide the failed rocker off the shaft. Inspect the shaft bore at that position - any galling means replace the shaft (GM62559).
  4. Soak the new rocker in clean assembly oil for 5 minutes before installation. Slide it onto the shaft in the same orientation as the old one (adjuster screw faces pushrod side).
  5. Reinstall pushrods in their original positions, ball end down into the lifter cup. A pushrod installed inverted will mushroom the cup and require a head pull.
  6. Set the rocker shaft assembly onto the head. Torque pedestal bolts in 3 stages: 8 ft-lb, then 16 ft-lb, then 25 ft-lb final, alternating side-to-side per pedestal.

Valve lash adjustment

Confirm the cylinder is at TDC compression. Both valves should rock freely. Use feeler gauges to set:

  • Intake: 0.004 in cold
  • Exhaust: 0.006 in cold

Back off the adjuster jam nut, set the gap with the feeler, then hold the adjuster and torque the jam nut to 9 ft-lb. Recheck the gap - if the feeler drags after the jam nut is torqued, the adjuster moved during tightening and the lash is wrong. Redo it.

Rotate the engine 360 degrees to bring the opposite cylinder to TDC compression and adjust those two valves the same way.

Reassembly and commissioning

New valve cover gasket dry (no RTV - the OEM gasket is rubber-coated steel that distorts under sealant). Torque the cover bolts to 90 in-lb in a crisscross pattern. Replace the air filter if it has 100+ run-hours on it. Reconnect MAP harness, airbox cover, fuel valve, battery negative, and panel fuse in reverse order.

Run a MANUAL start. Engine should fire within 3 cranks. Let it idle at no-load for 5 minutes. The valvetrain tick should be gone within 60 seconds as oil pressure reaches the rockers. Pull the valve cover after the no-load run and recheck the lash hot - intake 0.004 in, exhaust 0.006 in still applies on the KG2204 (Kohler does not publish a separate hot spec for this engine, but field practice is to confirm the cold spec held within 0.001 in).

Run a UTILITY LOSS simulation per the controller manual. Confirm the unit transfers, runs under house load for 10 minutes, and re-transfers cleanly. Document run-hours, fault log cleared, and next scheduled service in the customer file.
