Standby Generator Overcranks Then Starts on the Second Try When Cold: Decision Tree
Why this matters
A generator that overcranks (cranks long enough to hit the controller's overcrank fault) on the first cold attempt but fires right up on the second try is on borrowed time. The controller is designed to lock out after a set number of failed crank cycles to protect the starter, so a unit that needs two tries is one degraded component away from never starting during the cold storm when the customer counts on it. The "cold and on the second try" pattern is a fingerprint: it points at fuel that is not present or pressurized at the first crank, weak spark that improves once the engine warms, or a battery that sags on the first long crank. Diagnosing it before it becomes a hard no-start is the whole point of standby maintenance. Letting it slide is how a customer ends up dark.
Symptom presentation
On a cold start (low ambient, or after the unit has sat since the last exercise) the engine cranks for an extended period without firing, the controller may log an overcrank or aborts the first attempt, then on a second crank cycle the engine starts and runs normally. Once warm it restarts instantly. The customer or the controller history shows occasional overcrank faults that "cleared themselves" on a retry. Restarts when already warm are flawless, which is the tell that the problem is specific to the first cold crank.
Quick checks
Read the controller history for overcrank events and note ambient conditions. Measure battery voltage at rest and, critically, under crank load; a battery that reads fine at rest but collapses under the first long crank produces slow cranking that delays firing. For gaseous units (natural gas/LP), check that the fuel solenoid opens promptly and supply pressure is present at the first crank, and inspect the regulator. For LP specifically, cold reduces vapor pressure off the tank, so a near-empty or cold LP tank starves the first start. For gasoline/diesel units check fuel-pump prime and, on diesel, glow-plug/intake-heater operation and fuel for gelling in the cold. Check spark/ignition quality.
Isolation tree
Start at cranking speed. Does the engine crank slowly on the first cold attempt and speed up on the second (battery recovering)? If cranking is slow, branch to the battery, load-test it and the charging path, a marginal battery that sags on the first long crank delays firing until a second attempt. Cranks at normal speed but no fire on the first attempt: branch on fuel. For LP, is the tank low or very cold, reducing vapor pressure? Branch to LP supply. For natural gas, does the fuel solenoid open and pressure hold at the first crank? If fuel is slow to arrive, branch to the solenoid/regulator/pressure. Fuel present and cranking strong but still no first-attempt fire: branch to ignition, weak spark that improves with a warm engine points at plugs, coil, or ignition module. On diesel, branch to cold-start aids, glow plugs or intake heaters not energizing on the first cold crank cause overcrank that succeeds once the cylinders are slightly warmed. Confirm the choke/enrichment (where fitted) is functioning for cold enrichment.
Confirming diagnosis
Battery cause confirmed when crank voltage drops below the controller's minimum on the first long crank and a load test fails the battery, with normal starts returning after replacement. LP-supply cause confirmed when a low or cold tank shows reduced vapor pressure and topping/warming the tank restores reliable first-crank starts. Gaseous fuel-delivery cause confirmed when the solenoid is slow to open or regulator pressure is low at first crank and corrects after service. Ignition cause confirmed when spark is weak/intermittent cold and strong warm, isolated with an inline spark tester. Diesel cold-aid cause confirmed when the glow plugs or intake heater do not energize and the unit overcranks until the cylinders warm, resolved by restoring the cold-start aid.
Remediation
Replace a battery that fails a load test and verify the charger/maintainer keeps it topped between exercises; a healthy battery is the single most common standby fix. For LP, keep the tank adequately filled and address cold-weather vapor-pressure limits per the tank/regulator sizing. Service or replace a slow fuel solenoid and correct regulator/supply pressure for gaseous units. Replace fouled spark plugs, a weak coil, or a failing ignition module for spark issues. Replace failed glow plugs or repair the intake-heater circuit on diesel units, and use the proper cold-weather fuel/anti-gel. After repair, perform a true cold-start test (let the unit cool, then a single first-attempt start) and confirm it fires on the first crank cycle.
