Industrial Facility Ductwork Mold Contamination Remediation
Why this matters
Industrial facilities (food processing, light manufacturing, fulfillment, data center MEP rooms) often run 20 year old galvanized supply trunks coated in a film of process aerosol that mold will colonize the moment a humidifier malfunctions, a coil drain pan plugs, or a roof drain backs into a rooftop unit. Once colonization is on the interior of the duct, the AHU pushes spores into every breathing zone every cycle. NADCA's ACR 2021 (Assessment, Cleaning, and Restoration of HVAC Systems) is the governing standard for HVAC cleaning, and IICRC S520 Section 12 governs the microbial remediation. The two interlock: you cannot clean a mold-contaminated duct with NADCA mechanical methods alone if there is visible amplified growth, and you cannot S520-remediate a duct without using NADCA source-removal contact cleaning. This SOP is the field protocol that combines both.
Initial assessment
Before quoting, the system is assessed per NADCA ACR 2021 Section 6. The assessment determines:
- System type. Sheet metal vs. internally lined (fiberglass duct liner). Internally lined duct with microbial contamination is generally not salvageable per S520 Section 12.2.3.1; the liner is replaced.
- Contamination extent. Borescope every 25 ft of trunk and at every branch take-off. NADCA distinguishes Surface Loading (settled dust) from Visible Microbial Growth; the latter triggers S520 work.
- Source of moisture. AHU coil condensate, humidifier carryover, rooftop curb infiltration, roof leak above a horizontal run. Without source elimination, recolonization is a 30 day to 60 day matter.
- Negative-pressure capacity. The duct must hold negative pressure for contact cleaning to capture debris at the collector.
Source elimination first
S520 Section 5 is explicit: remediation begins with moisture source elimination, not antimicrobial application. In a contaminated industrial duct system that means:
- Repair the coil drain pan or replace if pitted; verify trap depth meets the AHU static pressure (2 x static + 1 in is the field rule).
- Replace failed humidifier nozzles or recommission the cycle.
- Patch the rooftop curb or relocate the affected RTU off a low spot.
- Address the air-handling unit hygiene per ASHRAE Standard 180 (HVAC inspection and maintenance) before re-commissioning.
Without source elimination, the clearance results in 30 days will be worse than the pre-remediation baseline. Document the source remediation in the project file; the customer signs that they understand recolonization risk if the source persists.
Containment and isolation
The HVAC system itself becomes containment when properly isolated. Procedure:
- Lock out the AHU at the disconnect, tag per OSHA 29 CFR 1910.147.
- Seal supply diffusers and return grilles inside the affected zones with 6 mil poly and tape.
- Establish a single access point per duct run (cut-in, 12 in x 12 in minimum) for the source-removal tool insertion.
- Connect a HEPA-filtered negative-air collector to the duct at the AHU end. The collector pulls the duct interior under negative pressure relative to the surrounding building. NADCA requires 5,000 cfm minimum collector capacity for trunk cleaning; verify with anemometer at the collector inlet.
- Verify negative pressure inside the duct with manometer at the far end before any agitation tool runs.
For occupied building work (the breathing zone outside the duct must stay clean), the room containing the AHU is also poly-isolated with its own negative-air machine independent of the duct collector. Double containment: duct interior negative to AHU room, AHU room negative to surrounding facility.
Source-removal cleaning sequence
NADCA ACR 2021 Section 9 source-removal methods, sequenced for microbial contamination:
- Mechanical agitation. Air whip, brush, or compressed-air skipper ball matched to the duct geometry. Spinning brushes inside lined duct are prohibited; the brush abrades the liner and releases fiber. For galvanized only.
- Continuous HEPA capture. Agitation only occurs while the negative-air collector is running and pulling at the duct end. Stopping the collector mid-agitation releases the disturbed contaminant into the duct stream and contaminates clean sections downstream.
- Section-by-section. Clean and HEPA-vacuum one accessible section at a time; do not run the brush 100 ft of trunk in one pass.
- Direct contact cleaning of all components: registers, grilles, dampers, blower wheel, coil face. Coil cleaning with manufacturer-approved cleaner; rinse and verify no residual.
After mechanical source removal, the duct interior is HEPA-vacuumed end-to-end. NADCA's Vacuum Test for verification: a white cotton swab passed across the duct interior must not show visible soil transfer.
Antimicrobial application (only after source removal)
S520 Section 12.4 permits antimicrobial application only after source removal is complete. The product must be EPA-registered for HVAC duct interior surface application; most quaternary ammonium products are not labeled for duct interior. Acceptable products include Benefect Decon 30 (botanical, EPA Reg 84683-3), Fiberlock Shockwave (quat, EPA Reg 74559-1, labeled for HVAC), and BioCide HG2020 (EPA Reg 64405-1). Verify EPA registration and HVAC duct labeling before application. Apply by ULV cold fog inside the duct per the product label.
Never apply an antimicrobial or sealant inside a duct that is not EPA-registered for HVAC duct interior surface application. The product re-aerosolizes every time the AHU starts and becomes an indoor air quality complaint and a regulatory exposure under FIFRA Section 12(a)(2)(F) for off-label pesticide use. EPA enforcement actions for off-label HVAC antimicrobial application have produced statutory civil penalties up to USD 21,562 per violation per day under 7 USC 136l (FIFRA 2024 inflation-adjusted ceiling).
Post-remediation verification
NADCA's Verification of Cleaning includes visual inspection (NADCA Vacuum Test), NADCA Surface Comparison Test, or gravimetric analysis of a measured collection. Per S520 Section 14, add microbial sampling: viable culturable air sample at the supply grille after AHU restart, surface tape lift at the duct interior, comparison to outdoor and non-affected indoor control. Marker species (Stachybotrys, Chaetomium) must be absent on the post-remediation samples.
