Exterior Masonry Chimney Repointing

Why this matters

Exterior masonry chimney mortar joints fail in a predictable sequence: hairline cracks become open joints, open joints admit water, water freezes and pries the joints further open, and the brick face spalls or the whole chimney loosens. The sweep who finds open joints during a Level 1 inspection is looking at a chimney heading for a real failure if the joints are not cut out and repointed in the next 1 to 3 seasons. This article gives the joint preparation, the mortar selection, and the application technique that makes repointing last 50 years instead of 5.

Why mortar fails

Three failure modes drive the call for repointing. Erosion: rain and wind-driven precipitation slowly dissolve the lime fraction of the original mortar; joints recess from flush to a quarter-inch or deeper. Freeze-thaw: water in micro-cracks expands when frozen, shattering brittle mortar (lime-rich mortars survive far better than high-Portland mortars). Differential expansion: hard Portland mortar is stiffer than the surrounding brick, concentrating stress at the brick face and spalling the brick rather than the joint. A chimney pointed 40 years ago with Type N mortar that is eroding gently is repointable; a chimney pointed 10 years ago with Type S forcing brick spalling is also repointable, but spalled faces are gone forever.

Mortar selection

ASTM C270 defines mortar types by compressive strength and bond. For chimney repointing:

  • Type N - medium-strength (750 psi minimum). One part Portland, one part lime, six parts sand. The general-purpose chimney mortar for above-grade work.
  • Type O - low-strength (350 psi minimum). One part Portland, two parts lime, nine parts sand. Used for historic restoration and very soft brick.
  • Type S - high-strength (1,800 psi minimum). One part Portland, half part lime, four and a half parts sand. Used for below-grade and high-stress applications. Generally too hard for chimney repointing - the mortar should be slightly softer than the brick.

The principle: mortar should be softer than the brick. If the brick face is harder than the joint, future weathering chews the joint while the brick stands. If the joint is harder than the brick, future weathering chews the brick face. Soft mortar protects hard brick; hard mortar destroys soft brick.

For pre-1920 chimneys with soft hand-made brick, Type O is often the right call - a historic-soft mix that respects the original assembly. For mid-century and modern brick, Type N is the standard.

Joint cutout depth

Cut out the failed mortar to a depth of at least 2 to 2.5 times the joint width. A 3/8-inch joint is cut to 3/4-inch minimum depth. Surface-coating the joint without cutting out the failed material is the most common shortcut and the reason most repointing jobs fail within five years - the new mortar bonds to weak old mortar, and the weak mortar fails.

Cutout tools:

  1. Joint raker / tuck-pointing chisel and hammer - the conservative method. Slow but preserves the brick edges.
  2. Joint-rake angle grinder with a tuck-point blade - fast but cuts the brick edges if the operator is not careful. Suitable for horizontal joints with consistent width.
  3. Oscillating multi-tool with masonry blade - good control on narrow joints; slow.

A power tool with a diamond blade in inexperienced hands eats brick faces. Train before the first cutout, or stick to hand tools.

Joint preparation before tuckpointing

Cut out the joint to the specified depth and full width, with clean perpendicular cuts at the back wall. Clean the joint of all loose material - brush, vacuum, or blow out. Mist the joint with clean water 15 to 30 minutes before pointing; the brick should be saturated surface-dry (damp but not dripping). Dry brick wicks water out of the new mortar too fast and the bond fails; saturated brick prevents bond.

Mixing mortar

For Type N field mix:

  1. Combine dry: one part Portland cement (typically Type I or I/II), one part hydrated lime (Type S per ASTM C207), six parts clean sharp masonry sand.
  2. Add clean potable water to a stiff plastic consistency - the mix should hold a sharp edge when balled and dropped onto a board.
  3. Mix small batches that can be used within 60 to 90 minutes. Mortar that has begun to set must not be re-tempered with additional water. Discard and re-mix.
  4. Match color to the surrounding existing mortar where possible - sand color is the primary driver. A sample-and-test approach for historic chimneys: mix several test batches with varying sand sources and let them cure two weeks before selecting.

Tuckpointing technique

  1. Load a pointing trowel with mortar. Press the mortar into the joint, packing from the back of the cutout outward.
  2. Apply in lifts on deeper joints - never pack more than 1/2 inch in a single lift. Multi-lift packing prevents the back of the joint from drying out incompletely and creates a continuous bond.
  3. Pack the joint slightly proud of the brick face.
  4. Allow the mortar to firm up to "thumbprint hard" - typically 30 to 90 minutes depending on weather. Thumbprint hard means a firm press leaves a slight thumbprint but does not pull mortar out.
  5. Tool the joint to match the existing profile - concave, V, struck, raked. A jointer of the right radius tools concave joints; a straight steel or a piece of wood with the right edge tools raked or struck joints.
  6. Brush the joint lightly with a stiff fiber brush to remove burrs and to expose the sand for a matching texture.

Curing

Repointed mortar needs slow, moist curing to develop strength and bond. Mist the new joints with clean water for the first 24 to 72 hours, three to four times daily during dry weather (avoid soaking). Shade the work area from direct sun where possible during the first day. Do not point in temperatures below 40 F or above 90 F unless using cold-weather or hot-weather admixtures per ASTM C270 / C270M. Cover the work with damp burlap or a tent during the first 24 hours in very hot or windy weather.

What not to do

Do not surface-coat over failed mortar; cutout depth is non-negotiable. Do not substitute "premixed" hardware-store mortar without checking the type designation (many premix bags are Type S - too hard for chimney repointing). Do not seal the repointed work with silicone or acrylic waterproofer; the masonry needs to breathe. Do not use white Portland cement in a re-point intended to match grey traditional mortar.

Repointing on a chimney that is structurally unstable - leaning, with widely opened joints, or with displaced brick - is the wrong fix. Cosmetic joint replacement on a chimney heading for failure delays the rebuild and risks injury to the worker. A Level 2 or Level 3 inspection with structural evaluation is the precursor to any major repointing job; the structure must be sound before mortar joints are renewed.
