Flue Tile Spalling: Internal vs Water vs Thermal Decision Tree
Why this matters
Clay flue tile that is shedding face material into the chimney has three root causes that look the same on the camera scan: chronic moisture entry causing freeze-thaw spalling, thermal shock from a chimney fire or repeated rapid heating, and internal acidic condensation from low-temperature appliance gases. Each demands a different remediation path. Relining over the wrong root cause produces a liner installed into a chimney that continues to deteriorate behind the liner; relining without water remediation produces a wet annular space that fails the next freeze. The diagnosis dictates the work scope, not the camera image alone.
Symptom presentation
Pull camera footage from the prior Level 2 NFPA 211 inspection if available. Note the depth and pattern of spalling. Spalling concentrated at the top third of the flue with sound tile in the lower flue points to water entry from a failed cap or crown. Spalling concentrated at the bottom third near the smoke chamber points to thermal shock from over-firing or a past chimney fire. Spalling that wraps a band at one tile joint and is sound above and below points to internal condensation at the dew-point altitude for a specific appliance.
Document the appliance fueling the chimney. A high-efficiency gas furnace or boiler with condensing-range flue gases connected to an uninsulated masonry chimney produces acidic condensate that attacks clay tile from the inside; the spalling band corresponds to the dew-point height of the flue gases under the appliance's typical operating cycle. A wood stove or oil burner produces hot dry gases that do not condense, so internal condensate spalling points at the appliance change, not at the original installation.
Quick checks at the property
Inspect the chimney crown and cap. A cracked crown that is shedding water into the masonry below and into the annular space around the tile produces face spalling under freeze-thaw cycles. A missing or undersized cap allows rain into the flue directly; the tiles wet inside, freeze, and spall. Replace the crown and cap as the first move on any wet flue regardless of any other finding.
Look at the smoke chamber and damper for soot or creosote evidence of a past chimney fire. Glazed deposit, distorted damper plate, or cracked smoke chamber refractory indicates the chimney has seen extreme heat. Tile thermal shock spalling typically pairs with one of these other indicators; thermal shock in isolation without a visible event history is rare.
Pull the appliance's combustion analyzer data if available. A gas appliance with a flue gas temperature under 280 Fahrenheit at the chimney inlet is at or below the dew point for natural gas combustion and condensation in the chimney is expected; the masonry is being attacked from inside on every burn cycle.

Start with crown and cap condition.
Crown cracked or cap missing: water entry is presumed. Replace the crown to the NFPA 211 specification (Portland cement based, sloped to drain, with a drip edge and bond break between crown and tile). Replace the cap with a UL 103 listed unit sized for the flue. If the crown and cap are the entire cause, the spalling stops after the corrections; schedule a 12-month re-camera inspection to confirm.

Condensing or near-condensing appliance: the internal acidic condensation is attacking the tile from inside. Reline with a UL 1777 listed stainless steel liner sized to the appliance per the appliance manufacturer's installation manual. The liner separates the acidic condensate from the masonry. A condensing appliance vented into a masonry chimney without a suitable liner is a long-term failure regardless of other corrections.
Wood-burning appliance with evidence of past chimney fire: thermal shock damage is presumed. A full NFPA 211 Level 3 inspection may be required to assess masonry structural integrity. Reline with a UL 1777 stainless liner; verify the surrounding masonry has not lost structural soundness. If the masonry has cracked through to the exterior, a rebuild is the only durable fix.
Oil-fired appliance: NFPA 31 references clay tile flue compatibility with oil combustion gases. Heavy soot at a single tile joint may indicate puffback damage; reline if spalling continues after burner correction.
Confirming the call
Document the camera footage with annotations at each spalling band, the crown and cap condition, the appliance type and combustion analyzer reading, and the proposed liner type and diameter. Schedule a post-relining Level 2 inspection at 12 months and a thermal scan during a burn if the appliance is wood-burning; the operational sign-off is the camera scan showing no new tile loss and the liner intact.
Remediation by branch
Crown and cap replacement: build the crown per NFPA 211 with a bond break and proper drainage; install a UL 103 listed cap sized for the flue.
Internal acidic condensate from condensing appliance: reline with a UL 1777 listed stainless steel liner. The liner material grade matters; 316L is the durable grade for high-efficiency gas appliance flue gases. Verify the liner manufacturer's warranty covers the appliance type.
Thermal shock from wood-burning over-fire or chimney fire: full assessment per NFPA 211 Level 3 inspection. Reline with appropriate UL 1777 listed liner. If masonry structural integrity is compromised, the chimney rebuild is the durable fix.
Oil-fired post-puffback: address the burner cause first per NFPA 31; reline if the flue tile damage continues after burner remediation.
NFPA 211 Standard for Chimneys, Fireplaces, Vents, and Solid Fuel-Burning Appliances requires that any modification or alteration of a chimney be performed in compliance with the standard. A reline is an alteration; the listed liner must match the appliance and the flue size per the liner manufacturer's installation instructions. A condensing-range gas appliance vented into a non-condensing masonry chimney without a properly listed liner is a long-term moisture and structural failure; many jurisdictions require permit and inspection for liner installations. CSIA Certified Chimney Sweep practice and the NFI program both require documentation of the inspection findings supporting the work scope.
