Symptom presentation

Customers describe several distinct odors, and the description is diagnostic:

  • A hot, dusty, slightly scorched smell that appears at the first heat cycle and fades within the first 20 to 60 minutes of total runtime is the textbook dust burn-off as summer dust on the heat exchanger and electric strips oxidizes.
  • An acrid, electrical, or plastic-melting smell, or a hot smell that persists across many cycles and days, points to a fault.
  • A faint exhaust, aldehyde, or "hot metal" smell that returns each cycle warrants combustion and heat-exchanger scrutiny.

The single most useful question is whether the smell clears with continued running and does not come back, which is the normal pattern, versus persisting or returning, which is the fault pattern.

Quick checks

  1. Duration and trend: does the smell fade within the first runtime hour and not return, or persist/return on later cycles.
  2. Odor character: dusty-scorched (likely normal) versus acrid/electrical/plastic (fault) versus exhaust/hot-metal (combustion concern).
  3. CO measurement: a low-level ambient CO check in the living space and a flue-gas check on any combustion appliance is non-negotiable when a heating odor is reported.
  4. Visible heat-exchanger and wiring inspection: scorching, discoloration, loose or melted connections, rodent damage.

The same first call also stresses components that have not run in months, so a bearing that dried out, a connection that loosened with thermal cycling, or a hairline exchanger crack from prior overheating can surface now. The first-of-season timing therefore does not by itself mean normal; it raises the prior probability of harmless burn-off while still demanding the CO and inspection checks that separate normal from fault.

Confirming diagnosis

  • Normal burn-off: dusty smell that clears within the first runtime hour, never returns, with clean CO and combustion readings.
  • Electrical fault: a specific overheated component located, with corrected odor after repair.
  • Combustion/heat-exchanger fault: a crack, spillage, or elevated CO confirmed by inspection and combustion analysis.

Remediation
