Flush Vs Replace Lineset Vs Filter-Drier After A Burnout: Decision Matrix
Why this matters
After a compressor burnout, the system is contaminated with acid, moisture, carbon, and metal. The replacement compressor will fail again, often within weeks, if that contamination is not removed. The cleanup decision has three levers: flush the existing lineset, replace the lineset, or rely on an aggressive filter-drier strategy to scrub the system over time. Choosing wrong either wastes the customer's money on an unnecessary lineset replacement or, far worse, sends the new compressor into a dirty system and voids the warranty. This matrix matches the cleanup method to the severity of the burnout and the geometry of the installation.
The options
Flush the lineset: Push a flushing agent or dry nitrogen through the existing refrigerant lines to physically carry contaminants out, then evacuate and recharge. Preserves the existing copper; effective only where the flush can actually reach and clear the contamination and the agent can be fully removed.
Replace the lineset: Remove and discard the contaminated copper and install new line. The most certain way to eliminate line-side contamination, but costly and disruptive where lines run through walls, slabs, or long inaccessible chases.
Filter-drier strategy: Install an oversized suction-line filter-drier (acid-scavenging, replaceable-core type) plus a liquid-line drier, run the system, and monitor acid and pressure drop, replacing cores until the system tests clean. Used together with flushing or as the cleanup mechanism when the line cannot be flushed or replaced.
These are not mutually exclusive: a severe burnout often calls for replacing what can be replaced, flushing what cannot, and installing aggressive driers regardless.
When flushing wins
- Mild burnout (motor failed without severe acid; oil is not badly discolored and acid test is low).
- The lineset is accessible and straight enough for a flush to reach all sections.
- A flushing agent compatible with the system can be fully evacuated afterward, leaving no residue.
- The metering device, accumulator, and coils can be isolated or bypassed so the flush does not push debris into them.
Flushing is the right call when contamination is moderate and the geometry lets the flush physically remove it.
When replacing the lineset wins
- Severe burnout: black, acidic oil, strong burnt odor, heavy carbon and metal in the recovered refrigerant.
- The lineset cannot be reliably flushed (long runs, many traps, buried or in-wall sections where flush cannot clear).
- A refrigerant change is occurring at the same time and the old line is not suitable for the new refrigerant or oil.
- The lineset is old, undersized, or otherwise due for replacement on its own merits.
When the burnout is severe or the line cannot be cleaned with confidence, replacement removes the doubt that a future failure is line-side contamination.
When a filter-drier strategy carries the cleanup
- The lineset is buried or otherwise impossible to replace and only partially flushable.
- A planned multi-step cleanup where suction-line and liquid-line replaceable-core driers scrub residual acid over several monitored runtime intervals.
- Any burnout cleanup, because driers are part of the procedure regardless of whether the line is flushed or replaced.
The filter-drier strategy is rarely the sole method on a severe burnout; it is the scrubbing backbone that supports flushing or replacement and confirms the system reaches a clean acid test before final closure.
Cross-cutting requirements
Acid and moisture testing: Test the recovered oil or use an acid test kit to grade the burnout. The acid level and oil color drive the severity decision more than any single symptom.
Component protection: Existing TXV or EEV, accumulators, and coils trap contamination. Decide whether to replace, isolate, or protect them; a contaminated metering device will sabotage the new compressor.
Suction-line drier placement: Install the acid-scavenging suction-line drier with a pressure-drop gauge so it can be monitored. Plan to replace cores until the pressure drop and acid test confirm the system is clean, then evaluate whether to leave or remove the suction drier per the manufacturer's guidance.
Evacuation and dehydration: Whatever method is chosen, deep-evacuate to a verified micron level and confirm the system holds vacuum before charging. Residual moisture reforms acid.

How severe is the burnout? Grade by oil color, odor, acid test, and debris in the recovered refrigerant.
- Mild: flushing is viable.
- Severe: lean toward replacing what is accessible and flushing the rest.
Is the lineset accessible and flushable end to end?
- Yes: flush, with driers.
- No (buried, in-wall, long traps): replace if feasible; otherwise rely on flush plus an aggressive drier strategy and extended monitoring.
Is a refrigerant or oil change happening at the same time?
- Yes, and the line is unsuitable: replace the lineset.
Are the metering device, accumulator, and coils contaminated?
- Yes: replace or isolate and protect them, regardless of the line decision.
After the chosen method, does the acid test read clean and does the system hold a deep vacuum?
- No: replace cores and re-flush until clean before final charge.
Common mistakes
- Installing a new compressor without grading the burnout, then losing it to residual acid.
- Flushing a buried or trap-heavy lineset that the flush cannot actually clear.
- Reusing a contaminated metering device or accumulator.
- Skipping the suction-line acid-scavenging drier or removing it before the system tests clean.
- Charging before a verified deep evacuation, leaving moisture to reform acid.
