AO Smith ProLine Gas Control Fault Tree
Why this matters
The AO Smith ProLine atmospheric gas water heater uses an electronic gas control valve with a diagnostic status LED, and reading that LED flash code correctly is the difference between a five-minute fix and a wrongly condemned gas valve. The common faults are a weak or failed thermopile that cannot hold the gas valve open, a tripped or failed thermal cutoff from a blocked combustion-air intake, a pilot that will not light or stay lit, and genuine gas-control failures. The LED flash pattern points to the branch; confirming with a millivolt reading on the thermopile and an inspection of the flame-arrestor screen isolates the real cause before any part goes in.
Symptom presentation
The customer reports no hot water, a pilot that will not stay lit, or the burner not firing on a call for heat. The status LED on the gas control will be flashing a code (and is off entirely if the thermopile output is too low to power it). Note whether the pilot lights and then goes out when the knob is released (thermopile or thermocouple branch), never lights (pilot gas or igniter branch), or lights and holds but the main burner never fires (gas-control or thermostat branch). That distinction drives the tree.
Quick checks
Read the LED flash code and count the pattern against the label on the heater and the ProLine service sheet, which maps each pattern to a fault (normal operation, low thermopile, thermal cutoff open, high water temperature, and so on). Inspect the flame-arrestor screen and the combustion-air openings under the burner for lint and dust, the leading cause of a tripped thermal cutoff on FVIR-design heaters. Check the pilot flame quality if lit: it should envelop the thermopile tip with a steady blue flame.
Isolation tree
Match the LED code first. A low-thermopile indication, or an LED too dim to light, points at the thermopile: measure its open-circuit millivolt output with the pilot burning per the service sheet; an output below the gas control's holding threshold cannot keep the valve open and the burner drops out. A thermal-cutoff or blocked-intake code points at the FVIR combustion-air path: a flame-arrestor screen clogged with lint starves combustion, overheats the chamber, and opens the one-time thermal cutoff, which then must be reset or replaced per the procedure. A pilot that will not light points at the pilot gas path: confirm gas supply, purge air from the line, and check the pilot tube and igniter. A pilot that lights and holds but no main burner fires, with a normal thermopile reading, points at the gas control's thermostat or main valve, or at a satisfied setpoint; verify the temperature setting and the tank temperature. A high-temperature lockout code points at a stuck control or a sensing fault.
Confirming diagnosis
Confirm a thermopile fault with the millivolt reading: open-circuit output well below the holding threshold, or a reading that collapses under load, confirms a weak thermopile even if the pilot looks fine. Confirm a thermal-cutoff trip by inspecting the flame-arrestor and combustion-air openings for lint blockage and by checking continuity across the cutoff per the sheet. Confirm a pilot-supply fault by establishing whether gas reaches the pilot orifice. Confirm a gas-control failure only after thermopile, thermal cutoff, and pilot supply are verified good, since the valve is the most expensive and least likely first cause.
Remediation
Replace a weak thermopile with the correct AO Smith part and verify millivolt output meets spec with the pilot burning. Clean the lint from the combustion-air openings and the flame-arrestor screen, restore unobstructed air, and reset or replace the thermal cutoff per the FVIR reset procedure; advise the customer to keep the area around the base clear and vacuum the intake periodically. Clear a pilot-gas obstruction and re-light per the lighting instructions on the heater. Replace the gas control valve only when isolated as the failed component. Confirm the burner fires, holds, and cycles correctly, and that the LED returns to its normal pattern after repair.
The FVIR thermal cutoff and flame-arrestor protect against flammable-vapor ignition. Never bypass, jumper, or defeat the thermal cutoff to keep a heater running, and never reinstall a heater with a damaged flame arrestor. If the cutoff keeps tripping, find and correct the combustion-air blockage; do not disable the safety. Follow NFPA 54 and the ProLine manual.
