Vermeer BC1500 Feed Stop Bar Fault Tree
Why this matters
The Vermeer BC1500 (15 in disc-style chipper, hydraulic infeed) ships with a top-mounted Feed Stop Bar (sometimes called Bottom Feed Stop Bar or operator safety bar) that immediately disengages the infeed rollers when an operator's body weight or limb forces the bar past its trigger point. When that bar is faulted or stuck, the chipper either will not start the infeed at all (false trigger), will not stop when bumped (no trigger, a safety violation), or oscillates the rollers intermittently. ANSI Z133-2017 Section 7 mandates that any chipper with a defective control system be removed from service until repair. This fault tree gets a senior tech from a no-feed call to a corrected machine without sending the chipper to the dealer.
Symptom branches
Run the symptom through the matching branch.
- Branch A: rollers will not engage, bar appears in normal position
- Branch B: rollers will not stop when bar is bumped (most dangerous; immediate lockout)
- Branch C: rollers oscillate between feed and stop with no operator input
- Branch D: rollers reverse but will not feed forward
- Branch E: bar is stuck up or stuck down
Pre-troubleshooting safety
Before opening any cover or testing any switch:
- Stop the engine, remove the key, tag.
- Engage the disc brake.
- Verify disc is at full stop (Vermeer BC1500 disc coasts 3 to 5 minutes after shutoff; do not assume).
- Disconnect the negative battery cable.
- LOTO per OSHA 1910.147.
ANSI Z133 7.4.4 requires LOTO before service of any chipper control. Do this every time.
Branch A: rollers will not engage, bar appears normal
Likely faults, in order of probability:
- Low engine RPM, hydraulic pump output below feed-pressure threshold. Confirm engine is at full throttle (BC1500 feed is RPM-gated by the auto-feed control).
- Auto-Feed Control (AFC) loadout. The AFC senses engine load and shuts feed when RPM drops below set point. Reset by cycling the control switch off, then on, with engine at high idle.
- Bottom Feed Stop Bar limit switch failed in the "stop" position. Test continuity at the switch (located under the bar pivot, accessed from the infeed deck side) with engine off, LOTO in place, and a multimeter on the switch leads.
- Hydraulic feed valve solenoid not energizing. Check solenoid harness connector and 12V supply.
- Hydraulic feed valve mechanically stuck. Less common; requires valve teardown.
Most-likely fix: step 1 or 2. Step 3 is the most common electrical fault.
Branch B: rollers will not stop when bar is bumped
This is a stop-work-immediately condition. The Feed Stop Bar is the operator's primary entanglement-prevention device. If it does not stop the rollers reliably:
- LOTO immediately. Do not feed any further material.
- Tag the chipper out of service with a written tag at the feed control station and at the engine ignition.
- Verify the bar pivot is free, springs are intact, and bar travel arrives at the limit switch contact.
- Test the limit switch with a multimeter; replace if open or shorted.
- Verify the kill harness from the switch to the hydraulic feed valve is intact; rodent damage and chafe-through at the infeed hood pivot are documented failure points.
- After repair, perform the Vermeer functional test: engine at full throttle, feed engaged, bump the bar with a 2x4. Rollers must stop within 1 second.
OSHA 1910.213 and ANSI Z133 Section 7 both consider a defective bottom feed stop bar a non-operable safety device. Operating a chipper with a known defective stop bar is a willful violation; fatalities have been cited in OSHA general-duty-clause investigations.
Branch C: rollers oscillate
Auto-Feed Control sensing engine RPM hunting:
- Confirm engine RPM is stable at full throttle (no governor hunt). A chipper with a fuel-system issue (clogged filter, water in fuel) will hunt RPM, and AFC will cycle feed accordingly. Fix the engine issue first.
- Confirm AFC sensitivity setting is at factory default. Operator may have tightened the setting trying to push through a hard log.
- Inspect the bottom feed stop bar limit switch for marginal contact (bouncing). Replace if marginal.
- Inspect feed valve solenoid for sticking; cycle 20 times manually with the engine off and pressure released to test.
Branch D: reverse works, forward does not
Mechanical hydraulic fault, not safety circuit:
- Confirm forward feed pressure at the test port (Vermeer service manual specifies pressure value for the current build year).
- If pressure is low forward and normal reverse, the directional valve is stuck or the relief is leaking.
- Confirm feed valve hand control linkage at the operator station; sometimes the cable is broken in the forward direction only.
- Hydraulic motor itself rarely fails directional only; if pressure is good and feed still fails forward, suspect the motor.
Branch E: bar stuck up or stuck down
Stuck up (will not depress to feed-engage position):
- Frozen pivot from chip debris pack. Common in winter or after a rain-soaked job. Clean the pivot, lubricate with chassis grease.
- Bent bar from a log strike. Replace the bar; do not straighten.
Stuck down (depressed, signaling stop continuously):
- Spring broken or off. Inspect both return springs at the bar ends.
- Limit switch jammed in the stop-active position. Replace.
- Bar bracket cracked, allowing bar to droop past the spring travel. Welded repair only by a Vermeer-authorized shop; the bracket is part of the safety circuit and cannot be field-welded.
Functional test after any repair
Before returning the chipper to service:
- With engine off and LOTO in place, manually cycle the feed stop bar and visually confirm the limit switch arm activates.
- Power up, engine at idle. With feed engaged, verify forward feed at low RPM (will only feed at full throttle).
- Engine at full throttle, feed engaged. Bump the bar with a 2x4 from a safe lateral position. Rollers stop within 1 second.
- Reverse feed engaged. Rollers reverse with no bar interaction required.
- Document the test in the chipper service log with date, hour meter, technician name.
Documentation
The Manuall maintenance log for this unit should record every safety-circuit service event with:
- Date and operator
- Hour meter
- Fault symptom
- Repair action
- Functional test pass/fail
- Operator briefing on any changed behavior
Vermeer dealer warranty claims for safety-circuit work require this documentation; in-house repair without records voids warranty on the affected circuit.
Never bypass, jumper, or disable the Bottom Feed Stop Bar limit switch as a "temporary fix" to keep the chipper running for the day. Documented industry fatalities have followed exactly this shortcut. ANSI Z133 7.4.7 and OSHA general-duty clause cite bypassed feed-stop devices in entanglement fatalities. Bag and tag the chipper if you cannot repair the circuit properly; rental a replacement.
