Install a Level 2 EV Charger
Goal
Install a Level 2 EV charger (240V) for residential customers. This is one of the fastest-growing electrical service categories in residential - customer's first EV purchase typically triggers a charger install within 30 days. The work is straightforward IF the panel has capacity; the catch is verifying capacity before quoting + recognizing when a service upgrade is needed.
Prerequisites
- Wall-mount charger OR plug-in charger (NEMA 14-50 outlet for plug-in)
- 240V double-pole breaker (40A or 50A - match the charger's recommended size)
- 8 AWG copper THHN wiring (40A) OR 6 AWG (50A)
- Conduit (EMT for interior, PVC or LFNC for exterior)
- GFCI breaker IF the charger doesn't have its own GFCI protection (rare in modern chargers - most have integrated GFCI)
- Multimeter, drill, conduit bender, screwdrivers
- 3 - 5 hours typical residential install
Steps
- Load calculation BEFORE quoting. Use NEC 220 standard load calc on the panel:
- Add 240V × charger amperage × 80 % continuous load (40A charger = 7,680 VA continuous)
- Compare to remaining panel capacity (panel rating × 1.0 minus all existing loads)
- If insufficient: quote a panel upgrade OR a load-management charger that throttles when other loads peak
- Confirm code compliance for the charger location:
- Garage: standard install
- Outdoor: NEMA 4 enclosure rating required; in-wall conduit to outdoor box
- Multi-unit dwelling: separate metering may be required
- Plan the wire run. Direct path from panel to charger location. Note any wall penetrations needed; minimize bends in conduit (each 90° bend reduces pulling tension).
- Cut power at the main breaker (or meter disconnect if main is being changed). Verify dead at the panel before opening.
- Run conduit from panel to charger location. Secure to studs / wall framing per code. Use proper supports (every 3 ft for EMT minimum).
- Pull wire. Three conductors for 240V: hot (red), hot (black), ground (green or bare). NO neutral required for standard Level 2 chargers; some smart chargers DO need neutral (verify in the charger's install guide).
- Install the 240V double-pole breaker in the panel. Wire from the conduit run to the breaker's load lugs (red + black) + ground bar.
- Wire to the charger (hardwired) OR install the NEMA 14-50 outlet (plug-in). For hardwired:
- Charger comes off the conduit
- Mounting bracket on the wall first
- Charger snaps onto bracket
- Wires land at the charger's terminal block per its diagram
- For plug-in chargers: install NEMA 14-50 outlet first; charger plug goes in after.
- Restore power. Test:
- Charger powers on (display lights)
- Self-test passes (chargers run a self-diagnostic on first power)
- Test charging with a 5-minute connection to the customer's EV
- Configure the charger via the manufacturer's app (smart chargers). Connect to customer's WiFi; set up scheduled charging if requested.
- Customer demo. Walk them through plugging in, starting/stopping a charge, viewing usage in the app.
Verification
- Charger powers on + completes self-test
- Charging session at customer's expected amperage (verify with multimeter clamp)
- All connections at the panel torqued to spec
- Conduit + supports per code
- Customer can demonstrate plugging in + starting a charge
Troubleshooting
- Charger displays "fault" code on first power-up: usually a ground issue. Verify the ground conductor is connected at both the panel + the charger.
- Customer's car shows "slow charging": car may be drawing less than the breaker rating. Verify in the car's settings; some cars throttle by default.
- Breaker trips when charging starts: charger drawing more than breaker rating OR breaker is faulty. Verify charger settings against breaker rating.
- Charger works but won't connect to WiFi: distance / signal strength issue. Customer may need a mesh extender; very common in detached garages.
EV chargers are CONTINUOUS loads under NEC definition (any load > 3 hours). Continuous loads must be sized at 125 % of rated current - a 40A continuous load requires a 50A circuit. SIZING BY THE CHARGER'S NAMEPLATE without applying the 125 % rule is a code violation + a real fire-risk concern. Always size up.
