Ceiling Stain Traced To HVAC Condensate Not Roof: Cross-System Decision Tree
Why this matters
When a ceiling stain sits below an attic-mounted air handler or near an HVAC chase, the odds are good the water is condensate from the cooling system, not rain through the roof. An attic air handler produces a steady stream of condensate in cooling season, and a clogged drain line, a cracked secondary pan, a missing or failed float switch, or sweating uninsulated lines will all drip onto the ceiling below. Roofers get called because the stain is on the ceiling and the customer assumes roof. Diagnosing this as a cross-system HVAC issue saves you from replacing good roofing and gets the homeowner to the trade that actually owns the fix.
Symptom presentation
A stain or active drip appears in cooling season, often in summer, and is worse when the air conditioner runs hard. Critically, the leak frequently appears on dry sunny days with no rain. The stain is centered under or near the attic air handler, the condensate drain routing, or a refrigerant line set. The water is clean and odorless. In humid climates the drip may be continuous through the cooling day and stop overnight when the system idles. A stain that grows on a 95-degree dry afternoon is the signature of condensate, not roof.
A second seasonal pattern is worth flagging: a high-efficiency furnace or heat pump also produces condensate in heating mode, so the same drip can show up on cold days rather than hot ones. The constant across all of these is that the water tracks equipment runtime, not the weather outside.
Quick checks
- Ask whether the stain correlates with hot weather and AC runtime or with rain. AC-correlated, no-rain staining points to condensate.
- In the attic, locate the air handler, primary condensate drain, secondary (emergency) drain pan, float switch, and the line set.
- Check the primary drain line for a clog: a slow or standing drain, algae, or a dry trap. Pour water into the primary pan and watch whether it drains.
- Inspect the secondary pan under the unit for standing water or rust; a unit relying on its emergency pan means the primary path already failed.
- Feel the refrigerant suction line and any uninsulated fittings; bare cold lines sweat heavily in a humid attic and drip.
Isolation tree
Branch 1: Primary condensate drain is clogged or improperly trapped. The primary pan overflows into the secondary pan and, if that also overflows or is cracked, onto the ceiling. Confirm by pouring water into the primary pan: if it backs up and overflows, the primary line is blocked. This is the most common version and is purely HVAC.
Branch 2: Secondary pan is cracked, corroded, or has no drain/float switch. Even normal primary operation can overflow if the pan cannot catch and shed condensate, and a missing float switch means nothing shuts the system off when water rises. Standing rusty water in the secondary pan confirms it.
Branch 3: Refrigerant or condensate lines sweat because they are uninsulated through a hot humid attic. Drips form along the line run, not at the unit. Confirm by tracing wetness to a bare cold line rather than to the pan.
Branch 4: Condensate pump (if present) failed or its discharge line is disconnected. Water that should be pumped out instead overflows. Confirm by checking the pump reservoir and discharge tubing.
Branch 5: Stain correlates with rain and the HVAC system is dry and draining normally. This is a genuine roof leak. Run the standard roof penetration and field diagnostic and check any roof-mounted equipment curb, flue, or nearby vent. The HVAC was a coincidence of location.
Confirming diagnosis
Confirm condensate by decoupling weather from the symptom. Run the air conditioning hard on a dry day with the attic accessible and watch the pans and lines while a helper watches the ceiling. If the ceiling wets during AC runtime with no rain, it is condensate. To definitively clear the roof, water-test the nearest roof penetrations and field with a hose while the AC is off and the attic is watched: a dry result under hose plus a wet result under AC runtime closes the diagnosis on HVAC condensate.
A useful tiebreaker: condensate water is clean, clear, and odorless and leaves a faint mineral ring, while a roof leak often carries grit, asphalt staining, or a tannin tint from wood and insulation it passed through. The character of the dried stain frequently tells you which system made it before you run a single test.
Remediation
The roofing scope here is usually limited to confirming the roof is sound and documenting it. The fix belongs to HVAC: clear and re-trap the primary drain, replace or add a secondary pan with a working float switch wired to cut the system, insulate sweating lines, and service or replace a failed condensate pump. If a roof-mounted unit curb or flue flashing is the actual entry, then reflash that penetration. Communicate clearly to the homeowner which system failed and why a roof repair would not have stopped the stain, because billing a roof repair for an HVAC condensate problem is the fastest route to a dispute.
