Metal Roof Oil Canning: Warranty vs Cosmetic Decision Tree

Why this matters

Oil canning is the visible waviness in a flat metal panel's broad surface, and it is one of the most argued conditions in residential and commercial metal roofing. Manufacturers and panel-spec institutes (MBMA, NRCA, MCA) explicitly exclude oil canning from warranty coverage as an inherent characteristic of cold-formed metal. But customers see it as a defect because they paid for a flat panel. The decision tree below separates the three sub-cases: inherent oil canning (no warranty case, conversation about expectation), installation-induced oil canning (a workmanship issue with limited remediation), and structural deck-movement oil canning (a real failure that compromises water-shedding). Each gets a different response.

Symptom presentation

The owner photographs the roof in raking morning or evening light and sees ripples or waves in the panel between standing seams. The waviness is most visible at low sun angles, less visible at high sun, and may disappear at noon. Mixed presentations are common: some panels are flat, others show waves, and the customer demands a uniform appearance.

Quick checks before climbing

Capture:

  • Panel profile, gauge, width, and finish. 24 gauge in 16 in widths is more oil-canning resistant than 26 gauge in 18 in widths. Striations or stiffening ribs in the panel pan reduce visible canning.
  • Substrate: structural deck (open framing on purlins), solid deck (plywood or OSB), or over an existing roof.
  • Install method: mechanically seamed vs snap-lock, clip-fastened vs through-fastened.
  • Storage and handling history at install. Coils stored compressed, panels stacked flat in the sun, or panels run through a panel-forming machine at incorrect speed all introduce stress that surfaces as canning.
  • Whether the customer signed a manufacturer-supplied disclosure about oil canning at order time. Most reputable panel suppliers ship a one-page disclosure with every order.

Branch A: inherent oil canning

Every cold-formed flat metal panel will show some waviness in raking light. The Metal Construction Association published position paper "Oil Canning in Metal Roof and Wall Systems" states this explicitly. Inherent oil canning has these traits:

  • Visible only at low sun angles
  • Distributed across most panels on a slope, not concentrated to one
  • The seams are crisp and the clips are seated; panel attachment is correct
  • Panel gauge and profile match the manufacturer spec
  • Substrate is straight and the deck has not deflected

There is no warranty remedy. The remediation is the expectation conversation: present the MCA position paper, walk the customer through the panel selection options that reduce canning (heavier gauge, narrower panel, striated pan, low-gloss finish), and document the disclosure.

Branch B: installation-induced oil canning

Installation can introduce canning that exceeds the inherent baseline. Causes:

  • Panel forming run too fast at the jobsite roll-former, stretching the metal asymmetrically
  • Clips installed without allowance for thermal movement, locking the panel and forcing it to flex between fixed points
  • Concealed fasteners over-driven, dimpling the panel at every clip
  • Panel stretched or pulled during install to chase a panel-to-panel alignment, transferring tension into the field
  • Substrate not flat: panel installed over wavy plywood or over a high purlin

Diagnostic: check the panel-forming machine speed against the manufacturer spec (typically 25 to 50 ft per minute, varies by profile). Check clip spacing against the panel rating. Sight the substrate with a string line; high spots greater than 1/8 in over 4 ft will print through. Check fastener seating; properly seated concealed fasteners are flush with the clip, not below it.

Remediation is limited. A fully oil-canned panel installed badly cannot be straightened in place. The conversation moves to panel replacement for the most visible areas if the customer will pay or if the install warranty covers it.

Branch C: deck movement oil canning

This is the rare case where oil canning is a functional failure, not cosmetic. The deck has moved (structural creep, deflection under added load, settlement) and the panel has been forced to follow. Signs: canning is sudden (was not present at handoff), concentrated to one bay or one section, accompanied by visible deck deflection from the underside, and may be paired with seam separation or sealant failure at panel ends.

Stop. This is a structural conversation, not a roofing conversation. Document, notify the owner, recommend a structural engineer per IBC 1604.

Confirming diagnosis

Inherent: raking-light only, distributed broadly, no panel attachment defects, no deck deflection. The remedy is the disclosure document and the conversation.

Installation-induced: visible asymmetry between adjacent panels, fastener seating defects, panel-form errors, or substrate flatness errors. Reproducible by the panel-forming or install record. May qualify for install-warranty rework.

Deck movement: paired with measurable deflection, sudden onset, accompanied by seam or sealant issues. Structural evaluation required.

Documentation strategy

Photograph at multiple sun angles. A single low-sun photo of an oil-canned panel looks like a defect; the same panel at noon looks flat. Provide both to the customer so the conversation is grounded in the same observation. Keep the MCA position paper and the manufacturer's disclosure in the file.

Where the panel was sold with a high-end finish (PVDF such as Kynar 500 or Hylar 5000), the customer's expectations are higher and the disclosure conversation is harder. Document at order, document at delivery, and document at handoff. The warranty on PVDF coatings (typically 25 to 35 years on chalk and fade) is independent of the oil-canning conversation; do not let the two get confused.

For commercial standing-seam roofs where oil canning becomes a tenant-complaint issue, a panel-style change at the next reroof is the durable answer: striated pans, narrower panel widths, heavier gauge. Document this for the long-cycle conversation.

Do not propose a thermal-expansion fix (heat the panel and let it relax) on aluminum-zinc coated steel. Local heating can degrade the coating and create a corrosion initiation site visible as a stain within 12 to 24 months.
