Diagnosing a System That Has Been Bandaged Before
Why this matters
You are rarely the first person to touch a system that has been giving trouble. A prior tech, a handyman, or the customer usually left a stopgap in the hardware to make the symptom go away: a jumper across a bad switch, an oversized fuse, a clamp on a weeping joint, a shim under a vibrating unit, a valve strapped part-open. By the time you arrive, that bandage has been running so long it looks like part of the machine. Diagnose the system as it sits and you diagnose the bandage, not the fault. You fix the wrong thing, or you fix nothing, and it comes back on the customer's dime and your reputation.
A bandage is a message
The mental model to carry: a stopgap marks the exact spot of a fault someone chose not to solve. Whoever left it was standing where you are now, saw the same problem, and did the least they could to make it stop. So a bandage is not just an obstacle. It is a labeled pointer to the original fault, left by the last person who was here. Read it that way and it shortens your diagnosis instead of confusing it.
The trap is treating the bandage as normal because it has been in place a long time. Time in service is not the same as correct. A defeated safety that has held for two years is still a defeated safety.
Recognize that you are on a bandaged system
Before you trust anything you see, walk the system and look for work that did not come from the factory. Common tells across trades:
- Non-factory materials. Tape, wire nuts, zip ties, hose clamps, sealant, or bracket stock where a molded part or a proper fitting belongs.
- A defeated or missing function. A jumpered switch, a removed float, a wired-open damper, a capped-off relief line, a bypassed interlock.
- A protective device the wrong size or rating. A fuse or breaker larger than the nameplate, a relief valve set high, a limit control bent out of the way.
- Mismatched or substituted parts. A part that fits but is not the right one: a generic control, a repurposed valve, a pump or motor that does not match the data plate.
- Hand labels and notes. "Leave this on," "reset here every morning," an arrow drawn on a valve. Someone was managing a fault by hand.
If you find one bandage, assume there are more. A system that got one stopgap usually got several over the years.
Read the layers, oldest to newest
A long-lived system is archaeology. Try to date the interventions. Original factory work, then a first repair, then a bandage over that repair, then a bandage over the bandage. Corrosion, dust lines, and mismatched hardware age help you order them (see the related article on reading corrosion patterns). You care about the order because the newest bandage usually masks the symptom the customer is calling about, while an older one may be masking the root fault underneath. Peel back in the wrong order and you chase a symptom that only exists because of a fix two layers down.
Find the original fault, not the bandage
Once you know what is improvised, work the fault the bandage is compensating for, not the bandage itself.
- Name what each stopgap is doing. An oversized fuse means something draws more current than it should. A strapped-open valve means flow was inadequate the right way. A shim means something is loose, warped, or misaligned right there.
- Test the raw fault, not the compensated state. You often have to remove or defeat the bandage to see the real symptom. Do that deliberately and safely; the decision tree on removing a temporary fix covers when it is safe and when it is not.

Document and hand it back clean
Whatever you find, write it down: what the bandage was, what it was compensating for, whether you removed it or had to leave a temporary version in place with parts on order. A bandage left undocumented becomes a fresh mystery for the next tech, or for you a year later. When you replace a stopgap with a real fix, tell the customer plainly what was holding it together and why the permanent repair matters, without trashing whoever did it. The goal is a system that no longer needs a human to babysit it.
