Intermittent Fault Tied to Outdoor Temperature: Decision Tree
Why this matters
"It only does it when it's hot out" or "it only acts up on cold mornings" is one of the most useful clues a customer will ever hand you, and one of the easiest to waste. A tech who treats it as vague background noise ends up chasing the fault with the equipment sitting at a comfortable seventy degrees in the shop, finds nothing, and reassembles a unit that fails again the first hot afternoon. A tech who takes the temperature clue seriously narrows the search to a short list of causes before a single tool comes out.
Start here: confirm the pattern is real, not coincidence
Before you build a diagnosis around temperature, make sure the correlation actually holds.
- Ask for specifics, not impressions. "Hot out" and "cold morning" are different failure families. Get the customer to name roughly what temperature, what time of day, and how consistent the pattern is (every time, most times, or twice that they remember).
- Rule out the obvious confound. Heavy outdoor-temperature swings often track with heavy equipment-usage swings (the AC runs constantly on a hot day; a furnace short-cycles less on a mild one). A fault that shows up "when it's hot" might really be a fault that shows up "after hours of continuous run," which is a related but different tree (see references).
- If the pattern doesn't hold up under a few direct questions, treat it as an intermittent fault with an unconfirmed trigger, not a temperature fault. Do not force a temperature theory onto a fault that is actually random.
If the fault only shows up when it's hot outside
Heat-triggered faults are almost always one of three things.
- Thermal expansion opening a marginal connection. Metal expands with heat; a connection that is borderline tight at 70 degrees can open just enough at 95 to lose contact, then re-seat as it cools overnight. Check for this first: look for discoloration, a slightly loose lug, or a connector that shows heat-cycling wear, and re-torque or reseat it. This is the single most common cause of a "only when it's hot" electrical fault across every trade that runs current outdoors or in an unconditioned space.
- A component running near its thermal limit. Many components carry a rated operating range and simply misbehave, trip, or shut down protectively once ambient plus internal heat pushes them past it. This is not a defect, it is the part doing what a heat-protection feature is supposed to do. Compare the failure threshold against the rated range before condemning the part.
- Refrigerant, fluid, or pressure behavior that only manifests under a hot-day load. Higher ambient means higher head pressure, higher discharge temperature, or a system working at the edge of its charge and airflow tolerance. A system that is slightly low on charge or slightly restricted in airflow can run fine at low load and fault only when the heat load pushes it to its limit.
If none of the three fit, widen the search to control-board or sensor behavior: a temperature sensor or board itself can drift or fail only once its own internal temperature climbs, which looks identical to "the equipment doesn't like heat" but is actually the electronics failing, not the load.
If the fault only shows up on cold mornings
Cold-triggered faults cluster around a different set of causes.
- Cold-start electrical resistance and viscosity. Lubricants thicken, seals stiffen, and some electrical components read differently cold than warm. A motor or compressor that struggles on the first cold start of the day and then runs fine once warmed up is showing a genuine cold-start characteristic, not always a fault (see the related cold-start article), but a struggle that repeats every cold morning and worsens over time is trending toward failure.
- Condensation inside an enclosure. A cold night followed by a warmer, humid morning can put moisture on a board or terminal block that was bone dry the night before. Look for water staining, corrosion at connectors, or a fault that clears once the enclosure warms and dries.
- A safety or lockout device that is doing its job at temperature extremes. Some equipment is designed not to start, or to run in a protected mode, below a minimum ambient. Confirm the rated minimum before treating a cold-weather lockout as a malfunction.
If the cold-morning fault also happens on the first start after any long idle period, not specifically cold ones, the trigger is probably "sitting idle," not "cold," and you are looking at a different fault family.
Confirm before you close it out
A temperature-tied intermittent is only confirmed once you have reproduced or explained the behavior at the temperature it happens at, not just found something that looks marginal. If your shop or the job site is at a comfortable ambient when you test, either wait for the trigger condition, use a heat gun or a controlled cold-soak to approximate it safely, or document the marginal finding (the loose connection, the borderline reading) and set a return-if-it-recurs expectation with the customer rather than declaring victory on a guess.
