Low-Voltage Wiring Reference

Why this matters

Low-voltage wiring handles control signals + communication + sensors throughout home + commercial systems. HVAC thermostats, doorbells, alarm systems, structured cabling, garage door safety sensors. The tech who knows low-voltage handles installs cleanly + diagnoses fast. This is the field card.

Low-voltage categories

Class 1 (50V - 600V): per NEC 725; rare residential.

Class 2 (≤ 30V AC OR 60V DC): most low-voltage residential controls. Thermostat, doorbell, security.

Class 3 (≤ 100V): very rare; specific applications.

Communications (NEC 800): separate; phone, data, video, cable.

Fire alarm (NEC 760): separate; specific install requirements.

Common low-voltage applications

HVAC thermostat (24V): 5 - 8 conductor cable from air handler to stat.

Doorbell (16V): 2-wire bell wire from transformer.

Security system (12 - 24V): 4 - 6 conductor cable to sensors, keypads, sirens.

Garage door opener safety sensor (low-voltage): 2-wire cable from opener to sensor.

Lighting control (Lutron, Crestron): proprietary signaling.

Smart home (Z-Wave, Zigbee, Bluetooth, Wi-Fi): signal protocols on dedicated wire OR wireless.

Communications (cat5e, cat6, fiber): ethernet, phone, video.

Speaker / audio: 14 - 18 AWG speaker wire.

Standard low-voltage cable types

Bell wire: 18 - 20 AWG stranded; HVAC thermostat OR doorbell. Solid OR stranded.

Cat5e / Cat6: 24 AWG; ethernet, communications. 4 twisted pairs.

Speaker wire: 14 - 18 AWG; audio.

Alarm cable: 22 AWG; sensors + signaling.

RG-6 coax: cable / satellite / antenna.

Fiber optic: data; long distance.

Cable jackets

Plenum-rated (CMP / OFNP): low-smoke, low-toxin; required in air-handling spaces.

Riser-rated (CMR / OFNR): between floors of buildings; less stringent than plenum.

General (CM / OFNG): most residential interior runs.

Outdoor / UV-rated: outside runs; sun + weather resistant.

Direct burial: underground; specific moisture/UV rating.

Pulling cable techniques

Pull strings + lubricant: lubricant for long pulls; pull string follows cable through walls.

Pulling lubricant: not on outdoor cable (some attract moisture); use sparingly.

Pull tension: don't exceed manufacturer max (typically 25 lb for cat5e/6).

Bend radius: minimum 4x cable diameter (typical 1" for cat5e).

Don't kink: cat5e/6 sensitive; permanently damages performance.

Pull from one end while feeding other: smoother pull.

Termination

Twisted-pair (cat5e/6):

  • 8P8C (RJ-45) connector
  • T-568A OR T-568B color order
  • Punch-down tool (110-style) for jack
  • Crimp tool for plug

Coax (RG-6):

  • F-connector compression OR twist-on
  • Compression preferred (better signal)

Bell wire (HVAC thermostat):

  • Stripped + screw terminal at thermostat + air handler

Speaker wire:

  • Banana plugs OR bare wire to spring clamp

Color codes

Cat5e / Cat6 T-568B (most common):

  • Orange-white, orange (pair 2)
  • Green-white, blue (pair 3)
  • Blue-white, green (pair 1)
  • Brown-white, brown (pair 4)

Cat5e / Cat6 T-568A:

  • Same pairs; swapped 2 + 3 positions

HVAC thermostat 24V (see thermostat reference):

  • R (red, 24V hot)
  • C (blue/black, 24V common)
  • W (white, heat)
  • Y (yellow, cool)
  • G (green, fan)
  • O (orange, reversing valve)
  • W2/Y2 (stage 2)

Doorbell:

  • Black + white pair to chime + button typical

Splicing low-voltage

Wago push-in (lever-nut): clean OR adjustable splice.

Wire nuts: traditional; secure.

Solder + heat shrink: permanent + clean.

Crimp + heat shrink: vibration applications.

Don't tape splice: low quality long-term; replace with proper connector.

Common cable runs

HVAC: air handler → thermostat (typical 25 - 75 ft).

Doorbell: transformer (often basement OR utility room) → chime → button.

Security: control panel → keypads, sensors, sirens.

Garage door: opener motor → safety sensors at bottom of track.

Ethernet: router → patch panel → individual rooms.

Phone: legacy; entry point demarc → network interface device (NID).

Hidden cable runs

Through walls: drill through plate + sheathing.

Behind baseboard: shoe molding removed; cable in gap.

Through closets: stacked OR straight runs.

Conduit: when extra protection desired.

Above drop ceiling: easy in commercial; not in residential.

Through HVAC ducts: NEC 300.22 restricts (specific cable types only).

Common low-voltage problems

No power at thermostat: 24V supply, transformer, control board fuse.

Intermittent operation: bad connection, damaged cable, mis-pinned.

False alarm (security): sensor sensitivity, wiring loose, environmental.

Dim doorbell: low voltage (16V minimum); long run voltage drop; bad transformer.

Slow ethernet: cable damaged; mis-pinned; over distance limit.

Audio static: speaker wire damage, ground loop.

Cable testing

Continuity: multimeter; verify each conductor end-to-end.

Cat5e/6: cable tester for each pair (Klein, Ideal).

Doorbell circuit: 16V at button when energized (chime).

HVAC thermostat: 24V at R-C terminals.

Garage safety sensor: low-voltage from opener to sensor.

Common low-voltage mistakes

Skipping plenum rating in air-handling space (code violation). Sharing high + low voltage in same box without divider (NEC 725.55). Skipping ground bonding on cable shield (induced current). Wrong color code (568A in mixed building). Too tight bend radius (degrades cat performance). Splicing twisted pair (degrades performance; specific tool required).

Hubs: SmartThings, Hubitat, Home Assistant.

Protocols:

  • Z-Wave: 908 MHz; mesh network
  • Zigbee: 2.4 GHz; mesh network
  • Wi-Fi: longer range; bandwidth-intensive
