The Fault Is Unchanged After a Fix, Still Broken or Different Fault Decision Tree

Why this matters

You made a repair, the equipment tested fine when you left, and now the same complaint has come back. The first question is not "what do I fix this time," it is "am I actually looking at the same fault I already fixed, or something new that just looks the same from the customer's side." Treat a genuinely new fault as a failed repair and you will second-guess a fix that was actually correct. Treat a failed repair as a new fault and you will bill for and chase something unrelated while the real problem, still there, eventually comes back again anyway. This tree sorts the two apart before you touch anything.

Start here: get the specifics of what is happening now

Do not assume the current complaint matches your memory of the original one. Ask the same intake questions you would on a first visit.

  1. Ask exactly what is happening now, in the customer's own words, without leading them toward "same as before."
  2. Compare it point by point to what you fixed last time: same symptom, same location, same conditions it appears under. Note any differences, even small ones.
  3. Ask when it started this time, and whether it was truly continuous since your repair or whether there was a genuine gap where things worked correctly.

If the symptom, location, and conditions all match the original exactly, with no working gap since the repair

This points strongly toward the original repair not actually resolving the cause.

  1. Verify the repaired component or connection is intact and installed as intended. Confirm before assuming; a part can fail again for the same reason, or the installation itself can have an issue unrelated to the diagnosis being correct.
  2. If the repaired part checks out fine on its own, you likely misdiagnosed the original cause, or there were two causes present and only one was addressed. Go back to first principles rather than re-testing the same component again.
  3. If the repaired part shows the same failure it had before, ask what would cause this specific part to fail again this quickly. A stressor upstream of the part, not the part itself, is now your leading suspect.

If there was a genuine gap where it worked correctly, then the same symptom returned

A confirmed working period changes the picture. The repair did work, at least for a while.

  1. This is the shape of a verification-gap comeback: the fix held under the test conditions you had at the time, then failed once real conditions differed, more time passed, a load increased, or an environmental condition changed. See the related article on that specific pattern.
  2. Ask what has changed since the equipment last worked correctly: a weather shift, a change in how the equipment is used, a schedule change, anything at all.
  3. If a plausible condition-based trigger emerges, test under that specific condition, not under the calmer bench-test conditions of your original repair.

If the symptom is similar but the location, conditions, or specifics differ from the original

Treat this as a probable new and separate fault until proven otherwise.

  1. Diagnose it as a first-time complaint, using the full range of possible causes, not narrowed to your prior repair.
  2. Check whether the new fault could plausibly be connected to the original one, downstream of it, sharing a common cause, or triggered by wear introduced during the first repair. If a connection is plausible, note it, but do not assume it without evidence.
  3. Be direct with the customer about what you are finding: "this looks like a different issue than what I fixed last time, here's what's different about it," rather than letting them assume it is simply the old problem again if the evidence says otherwise.

What to tell the customer either way

State your conclusion plainly and explain the reasoning, not just the verdict. "The part I replaced is fine, and I found what actually caused it to fail last time, this fixes the real cause" lands very differently, and more credibly, than a vague "should be fixed now" repeated a second time.
